Abstract

Purpose

Material extrusion-based additive manufacturing is a prominent manufacturing technique to fabricate complex geometrical three-dimensional (3D) parts. Despite the indisputable advantages of material extrusion-based technique, the poor surface and subsurface integrity hinder the industrial application of this technology. The purpose of this study is introducing the hot air jet treatment (HAJ) technique for surface treatment of additive manufactured parts.

Design/methodology/approach

In the presented research, novel theoretical formulation and finite element models are developed to study and model the polishing mechanism of printed parts surface through the HAJ technique. The model correlates reflow material volume, layer width and layer height. The reflow material volume is a function of treatment temperature, treatment velocity and HAJ velocity. The values of reflow material volume are obtained through the finite element modeling model due to the complexity of the interactions between thermal and mechanical phenomena. The theoretical model presumptions are validated through experiments, and the results show that the treatment parameters have a significant impact on the surface characteristics, hardness and dimensional variations of the treated surface.

Findings

The results demonstrate that the average value of error between the calculated theoretical results and experimental results is 14.3%. Meanwhile, the 3D plots of Ra and Rq revealed that the maximum values of Ra and Rq reduction percentages at 255°C, 270°C, 285°C and 300°C treatment temperatures are (35.9%, 33.9%), (77.6%,76.4%), (94%, 93.8%) and (85.1%, 84%), respectively. The scanning electron microscope results illustrate three different treatment zones and the treatment-induced and manufacturing-induced entrapped air relief phenomenon. The measured results of hardness variation percentages and dimensional deviation percentages at different regimes are (8.33%, 0.19%), (10.55%, 0.31%) and (−0.27%, 0.34%), respectively.

Originality/value

While some studies have investigated the effect of the HAJ process on the structural integrity of manufactured items, there is a dearth of research on the underlying treatment mechanism, the integrity of the treated surface and the subsurface characteristics of the treated surface.

Abstract

Purpose

As an advanced manufacturing method, additive manufacturing (AM) technology provides new possibilities for efficient production and design of parts. However, with the continuous expansion of the application of AM materials, subtractive processing has become one of the necessary steps to improve the accuracy and performance of parts. In this paper, the processing process of AM materials is discussed in depth, and the surface integrity problem caused by it is discussed.

Design/methodology/approach

Firstly, we listed and analyzed the characterization parameters of metal surface integrity and its influence on the performance of parts and then introduced the application of integrated processing of metal adding and subtracting materials and the influence of different processing forms on the surface integrity of parts. The surface of the trial-cut material is detected and analyzed, and the surface of the integrated processing of adding and subtracting materials is compared with that of the pure processing of reducing materials, so that the corresponding conclusions are obtained.

Findings

In this process, we also found some surface integrity problems, such as knife marks, residual stress and thermal effects. These problems may have a potential negative impact on the performance of the final parts. In processing, we can try to use other integrated processing technologies of adding and subtracting materials, try to combine various integrated processing technologies of adding and subtracting materials, or consider exploring more efficient AM technology to improve processing efficiency. We can also consider adopting production process optimization measures to reduce the processing cost of adding and subtracting materials.

Originality/value

With the gradual improvement of the requirements for the surface quality of parts in the production process and the in-depth implementation of sustainable manufacturing, the demand for integrated processing of metal addition and subtraction materials is likely to continue to grow in the future. By deeply understanding and studying the problems of material reduction and surface integrity of AM materials, we can better meet the challenges in the manufacturing process and improve the quality and performance of parts. This research is very important for promoting the development of manufacturing technology and achieving success in practical application.

Abstract

Purpose

This study aims to enhance merging of additive manufacturing (AM) techniques with powder injection molding (PIM). In this way, the prototypes could be 3D-printed and mass production implemented using PIM. Thus, the surface properties and mechanical performance of parts produced using powder/polymer binder feedstocks [material extrusion (MEX) and PIM] were investigated and compared with powder manufacturing based on direct metal laser sintering (DMLS).

Design/methodology/approach

PIM parts were manufactured from 17-4PH stainless steel PIM-quality powder and powder intended for powder bed fusion compounded with a recently developed environmentally benign binder. Rheological data obtained at the relevant temperatures were used to set up the process parameters of injection molding. The tensile and yield strengths as well as the strain at break were determined for PIM sintered parts and compared to those produced using MEX and DMLS. Surface properties were evaluated through a 3D scanner and analyzed with advanced statistical tools.

Findings

Advanced statistical analyses of the surface properties showed the proximity between the surfaces created via PIM and MEX. The tensile and yield strengths, as well as the strain at break, suggested that DMLS provides sintered samples with the highest strength and ductility; however, PIM parts made from environmentally benign feedstock may successfully compete with this manufacturing route.

Originality/value

This study addresses the issues connected to the merging of two environmentally efficient processing routes. The literature survey included has shown that there is so far no study comparing AM and PIM techniques systematically on the fixed part shape and dimensions using advanced statistical tools to derive the proximity of the investigated processing routes.

Abstract

Purpose

The aim of this study is to first investigate the surface integrity of cylindrical rollers under grinding process and then design a reasonable superfinishing process that improve the anti-fatigue performance of cylindrical rollers by optimization of the surface integrity.

Design/methodology/approach

First, the white and dark layers produced by the grinding process is analyzed by microscope. Then, the influence of oilstone pressure on the stock removal, surface precision and crowned profile are explored. Finally, an optimal superfinishing process and a novel turnaround device are designed to improve surface integrity.

Findings

The experimental results show that as the oilstone pressure increases, the stock removal first increases and then remains stable. This hints that the stock removal of a single-time superfinishing process has an upper limit. In the current conditions, the maximum stock removal is 6 µm. Double-time superfinishing process and the turnover device can effectively eliminate the white and dark layers and improve the symmetric of roller profile. In addition, the surface precision is also improved.

Originality/value

The surface integrity of bearing rollers is very important to the application of industry field. The findings and the methods in the study can be helpful to improve the surface integrity of the bearing rollers.

Abstract

Purpose

The purpose of the study is to propose a novel implementation of twisted tape in sinusoidal wavy-walled tubes to enhance the rate of heat transfer without compromising thermal efficiency. The study numerically investigates the fluid flow characteristics and analyzes the effect of different geometrical configurations, including wall wave amplitude, tape twist angles and nanoparticle volume fractions, on heat transfer improvement and performance factor.

Design/methodology/approach

This problem is numerically investigated using computational fluid dynamics, and the method is the finite volume method. A two-phase mixture model is used for nanofluid modeling.

Findings

The study investigated the effect of wall waviness, twisted tape, and nanoparticles on forced convective heat transfer and friction factor behavior in laminar pipe flow in three different Reynolds number regimes. The results showed that implementing twisted tape in wavy tubes significantly increased the rate of heat transfer and the performance factor, with the best twist ratio between 90 and 180°. Adding nanoparticles also enhanced heat transfer and performance factor, but to a lesser extent than wavy wall-twisted tape combinations. The study suggests selecting a proper combination of wavy wall and twisted tape at each Reynolds number to achieve an optimum solution.

Originality/value

To the best of the authors’ knowledge, the implementation of the selected passive methods in sinusoidal wavy tubes has not been studied before, and no previous studies have taken into account such a mix of heat transfer improvement techniques.

Abstract

Purpose

This study aims to present a numerical solution for the analysis of the influence of surface roughness as presented by a sinusoidal ripple of different amplitude and wavelength on the performance of transient elastohydrodynamic lubrication at motion start-up under different operational parameters of entraining speed and load as well as different acceleration rates.

Design/methodology/approach

A statistical asperity micro-contact model represented by a sinusoidal ripple expressed by two parameters (wavelength and undeformed amplitude) is considered. The ball equation of motion is used to calculate the force on the ball as it starts to move. The time-dependent Reynolds equation is solved together with surface deformation and statistical asperity models using the Newton–Raphson technique with the Gauss–Seidel iteration method.

Findings

The behaviour of the film thickness was found to be strongly influenced by the acceleration rate for different ripple amplitude and wavelength parameters. The effect of increasing the final entraining speed will eventually lead to rapid film thickness build-up and increase the film thickness jump at the moment of motion start-up. The effect of increasing applied load is to reduce the deviation of the minimum film thickness jump at the start-up of motion, making its value approximately equal to the steady-state value over the entire run-time period.

Originality/value

Influence of surface roughness for various wavelength and undeformed amplitude on the performance of transient elastohydrodynamic lubrication at motion start-up is presented at different acceleration rates as well as for different operating parameters of entraining speed and load. Ball equation of motion is used to calculate the force on the ball as it starts to move.

Abstract

Purpose

This study aims to investigate the impact of different heater geometries (flat, rectangular, semi-elliptical and triangular) on hybrid nanofluidic (Cu–Al2O3–H2O) convection in novel umbrella-shaped porous thermal systems. The system is top-cooled, and the identical heater surfaces are provided centrally at the bottom to identify the most enhanced configuration.

Design/methodology/approach

The thermal-fluid flow analysis is performed using a finite volume-based indigenous code, solving the nonlinear coupled transport equations with the Darcy number (10–5 ≤ Da ≤ 10–1), modified Rayleigh number (10 ≤ Ram ≤ 104) and Hartmann number (0 ≤ Ha ≤ 70) as the dimensionless operating parameters. The semi-implicit method for pressure linked equations algorithm is used to solve the discretized transport equations over staggered nonuniform meshes.

Findings

The study demonstrates that altering the heater surface geometry improves heat transfer by up to 224% compared with a flat surface configuration. The triangular-shaped heating surface is the most effective in enhancing both heat transfer and flow strength. In general, flow strength and heat transfer increase with rising Ram and decrease with increasing Da and Ha. The study also proposes a mathematical correlation to predict thermal characteristics by integrating all geometric and flow control variables.

Research limitations/implications

The present concept can be extended to further explore thermal performance with different curvature effects, orientations, boundary conditions, etc., numerically or experimentally.

Practical implications

The present geometry configurations can be applied in various engineering applications such as heat exchangers, crystallization, micro-electronic devices, energy storage systems, mixing processes, food processing and different biomedical systems (blood flow control, cancer treatment, medical equipment, targeted drug delivery, etc.).

Originality/value

This investigation contributes by exploring the effect of various geometric shapes of the heated bottom on the hydromagnetic convection of Cu–Al2O3–H2O hybrid nanofluid flow in a complex umbrella-shaped porous thermal system involving curved surfaces and multiphysical conditions.

Purpose

The purpose of this paper is to improve the productivity and quality of the wire arc additive manufacturing process by benchmarking the strategies from the selected six strategies, namely, heat treatment process, inter pass cooling process, inter pass cold rolling process, peening process, friction stir processing and oscillation process.

Design/methodology/approach

To overcome the lack of certainty associated with correlations and relationships in quality functional deployment, fuzzy numbers have been integrated with the quality functional deployment framework. Twenty performance measures have been identified from the literature under five groups, namely, mechanical properties, physical properties, geometrical properties, cost and material properties. Using house of quality weights are allocated to performance measures and groups, relationships are established between performance measures and strategies, and correlations are assigned between strategies. Finally, for each strategy, relative importance, score and crisp values are calculated.

Findings

Inter pass cold rolling process strategy is computed with the highest crisp value of 15.80 which is followed by peening process, heat treatment process, friction stir processing, inter pass cooling process,] and oscillation process strategy.

Originality/value

To the best of the authors’ knowledge, there has been no research in the literature that analyzes the strategies to improve the quality and productivity of the wire arc additive manufacturing process.

Abstract

Purpose

This paper aims to study the impact of convexity and concavity of the vertical borders on double-diffusive mixed convection. In addition, the study of entropy generation is performed. This numerical study has been carried out for different patterns of wavy edges to reveal their effects on heat and mass transfer phenomena.

Design/methodology/approach

Four different flow features are treated by varying the directions of convexity and concavity of the vertical walls. A uniform temperature, as well as concentration distributions, are introduced to the left border while keeping a cold temperature and low concentration for the right border. The horizontal boundaries are in adiabatic condition. The upper border of the chamber is moving in the right direction with an equal speed. The governing Navies–Stokes equations are designed to describe energy and species transport phenomena, and these equations are solved by compact scheme.

Findings

The investigated results are analyzed for various parameters, namely, Prandtl number, Richardson number, thermal Grashof number, Lewis number, Buoyancy ratio and amplitude of the wavy walls. It is observed that the thermal and solutal transfer performance becomes effective with lower Richardson numbers. The results reveal that the concavity and convexity of the side borders of the cabinet can control the thermosolutal performance. It is also observed that among all wavy chambers, Case-4 records maximum thermosolutal transfer rate, while Case-3 attains minimum thermosolutal transfer rate.

Originality/value

This work is an example of solar thermal power conversion, power collection systems, systems of energy deficiency, etc.

Abstract

Purpose

The purpose of this paper is to investigate the performance of an ultra-thin film lubricated conjunction through the elastohydrodynamic lubrication of point contacts for various ridge shapes and sizes located within the contact zone including flat-top, triangle and cosine wave profiles, considering the influence of surface forces of solvation and Van der Waals’ in addition to the hydrodynamic effect to predict an optimum geometric characteristics for surface texture for lubricated conjunctions.

Design/methodology/approach

Surface features are simulated in a variety of sizes and shapes including flat-top, triangle and cosine wave profiles. While estimating the elastic deformation of the contacting surfaces, surface forces of solvation and Van der Waals’ are taken into account. The Reynolds equation is solved using the Newton–Raphson method to get the pressure profile and film thickness including the elastic deformation, and surface feature.

Findings

The geometrical characteristics of the ridge, its placement in relation to the contact zone and its height all have a significant impact on the performance of ultra-thin film lubricated conjunction. When the triangular-shaped ridge is present in contact, it forecasts even sharper peaks in film thickness and pressure. More friction, wear and eventually contact fatigue are brought on by this more acute pressure and film thickness peaks. The flat-top ridge shape shows a better performance for lubricated conjunction where, the minimum film thickness value is comparable to that obtained for the case of a smooth contact surface. This behavior is attributed to the effect of intermolecular force of solvation. An increase in the size of the ridge results in a step increase in the film thickness for different ridge shapes, particularly for the flat-topped ridge pattern.

Originality/value

Evaluation of the performance of elastohydrodynamic lubricated ultra-thin film conjunction related to film thickness and pressure profile for various ridge surface features of different amplitudes, shapes and sizes located through the contact zone considering the influence of surface forces of solvation and Van der Waals’ in addition to the hydrodynamic effect.
