Abstract

Modelling, computation and performance animation of turbomachinery systems has recently enjoyed remarkable attention in CAD research. This is also reflected its application to exhaust machine components such as turbo loaders and the exceptionally novel pressure wave machine (Comprex) in the automobile industry and gas turbines. The necessity for the thermo‐fluidic performance animation of such pressure wave machines results from the fact that the machine geometry must be adapted to the technical and thermo‐fluidic properties of the exhaust flow of the gas turbine or automobile engine. Experimental adaptation or adjustment is costly and should be validated for every application case. Thus the potential to apply accurate animation for such shock‐tube like behaviour of compressible flow is now economically promising with a view to optimizing the design of the pressure wave machine. This paper presents briefly the problem oriented algorithms used and illustrates the performance animation of the pressure wave machine operating under constant speed drive. After introducing the pressure wave machine operation, the principles and summary of the algorithms used to compute the thermodynamic behaviour within the cell, the boundary models and the accuracy of computation. A Comprex cycle operating on an engine exhaust gas with T = 920°K, p = 2bar is illustrated through 3‐dimensional representations for pressure, speed of flow and temperature. The particle path (gas and air) together with time representation of the state variables at different points of the Compex will be shown. The mass balance problem is discussed and the conditions for mass balanced flow for the gas as well as for the air side are given. The results achieved for such materially balanced pressure wave machines indicate a reduction in the costs for subsequent experimental validation and to deliver the sound base for further development towards considering the pre‐balanced transient operation cases as well.

Abstract

Purpose

High-pressure die casting is one of the manufacturing techniques used for the rational mass production of metal parts. Due to the high velocity of the molten metal during the injection phase, the die casting of aluminum is so complex and it is almost impossible to calculate these exact performances. Numerical simulation is an effective way to optimize the injection phase and minimize air entrapment that causes porosity defects in the metal. Generally, the filling phase of the molten metal in the shot sleeve is neglected in most scientific work. This phase is followed by a rest period to allow the escape of the resident air bubbles (gravity effect). The paper aims to discuss these issue.

Design/methodology/approach

It is relatively clear that the model described poses a great challenge for numerical implementation, especially for 3D geometries. The governing transport equations are solved numerically using the commercial CFD solver Fluent and the equations are discretized using a pressure-based finite volume method. The coupling pressure–velocity was solved by the PISO algorithm. The PISO algorithm takes relatively more CPU time per solver iteration, but it significantly decreases the number of iterations required for the convergence of the transient flow problems. Laminar flow inside air and molten metal was assumed. In order to describe the behavior of the molten metal, a VOF model has been activated. The model makes it possible to account for the moving boundary due to the variation of the shot sleeve volume caused by the plunger displacement. The scheme used in the discretization of momentum equation was the first-order upwind scheme, and the scheme used for the pressure was the PRESTO. The profile of the plunger velocity, boundary conditions change with time and the physical properties change with liquid fraction were used by implementation of a user-defined function. For the discretization of the domain, an unstructured mesh with triangular elements is used. After conducting mesh sensitivity study, a mesh having 53,813 triangular elements has been chosen for the present study. The convergence criterion was set equal to 10–4 for all parameters.

Findings

The results show that the rest and global filling times increase by 2.5 and 8.57 percent with decreasing the pouring velocity by 10 percent. In addition, the rest and global filling times decrease by 5.77 and 8.12 percent with increasing the pouring velocity by 10 percent.

Originality/value

After the filling phase, it is necessary to offer a rest period before the injection phase. However, the rest and global filling times increase by 2.5 and 8.57 percent with decreasing the pouring velocity by 10 percent. In addition, the rest and global filling times decrease by 5.77 and 8.12 percent with increasing the pouring velocity by 10 percent. Increasing the pouring velocity by 10 percent leads increasing of the molten metal velocity in the shot sleeve and requires a delay of time of the beginning of the faster plunger movement by 7–10.5 percent. On the other hand, Figure 12 shows that increasing the pouring velocity requires increasing of the plunger velocity during the injection phase, thus increasing the pouring velocity. In order to overcome this problem, it is necessary to reduce the injection velocity and prolong the period of the slower plunger movement.

Abstract

Purpose

The purpose of this study is for solving many issues in production that includes processing of complex-shaped profile, machining of high-strength materials, good surface finish with high-level precision and minimization of waste. Among the various advanced machining processes, abrasive jet machining (AJM) is one of the non-traditional machining techniques used for various applications such as polishing, deburring and hole making. Hence, an overview of the investigations done on carbon fiber-reinforced polymer (CFRP) and glass fiber-reinforced polymer (GRFP) composites becomes important.

Design/methodology/approach

Discussion on various approaches to AJM, the effect of process parameters on the glass fiber and carbon fiber polymeric composites are presented. Kerf characteristics, surface roughness and various nozzle design were also discussed.

Findings

It was observed that abrasive jet pressure, stand-off distance, traverse rate, abrasive size, nozzle diameter, angle of attack are the significant process parameters which affect the machining time, material removal rate, top kerf, bottom kerf and kerf angle. When the particle size is maximum, the increased kinetic energy of the particle improves the penetration depth on the CFRP surface. As the abrasive jet pressure is increased, the cutting process is enabled without severe jet deflection which in turn minimizes the waviness pattern, resulting in a decrease of the surface roughness.

Research limitations/implications

The review is limited to glass fiber and carbon fiber polymeric composites.

Practical implications

In many applications, the use of composite has gained wide acceptance. Hence, machining of the composite need for the study also has gained wide acceptance.

Social implications

The usage of composites reduces the usage of very costly materials of high density. The cost of the material also comes down.

Originality/value

This paper is a comprehensive review of machining composite with abrasive jet. The paper covers in detail about machining of only GFRP and CFRP composites with various nozzle designs, unlike many studies which has focused widely on general AJM of various materials.

Abstract

Purpose

Nowadays, the determination of the acoustic radiation of electric machines is of particular interest, because legal regulations restrict the maximum audible noise radiated by technical devices such as electrical machinery. The purpose of this paper is to analyze the electromagnetic excited structure‐borne sound and air‐borne noise of an AC servo drive.

Design/methodology/approach

This paper presents the required steps for the multiphysics acoustic simulation of electrical machines to evaluate its noise behaviour. This numerical approach starts with the electromagnetic force‐wave simulation. The computation by a structure dynamic model determines the deformation of the mechanical structure due to the force‐waves. The final step of the simulation approach consists of the computation of the acoustic radiation.

Findings

For the electromagnetic simulation analytical and numerical methods are combined to gain some acceleration of the entire multiphysics simulation approach. This combination offers additionally a detailed understanding of the noise generation mechanism in electrical machines.

Originality/value

Particular attention is paid to the structural‐dynamic model. Modelling of microstructures, such as the laminated iron core or insulated coils, is memory and computational expensive. A systematic material homogenisation technique, based on experimental‐ and numerical modal analyses, yields a higher accuracy at lower computational costs when compared to standard numerical approaches. The presented multiphysics simulation is validated by measurements. The methods are presented by means of a case study.

Abstract

Purpose

This paper aims to study the breakdown, oscillation and vanishing of the discharge channel and its influence on crater formation with simulation and experimental methods. The experiment results verified the effect of the oscillating characteristics of the discharge channel on the shape of the crater.

Design/methodology/approach

A mathematical model that considers the magnetohydrodynamics (MHD) and the discharge channel oscillation was established. The micro process of discharging based on magnetic-fluid coupling during electrical discharge machining (EDM) was simulated. The breakdown, oscillation and vanishing stage of the discharge channel were analyzed, and the crater after machining was obtained. Finally, a single-pulse discharge experiment during EDM was conducted to verify the simulation model.

Findings

During the breakdown of the discharge channel, the electrons move towards the center of the discharge channel. The electrons at the end diverge due to the action of water resistance, making the discharge channel appear wide at both ends and narrow in the middle, showing the pinch effect. Due to the mutual attraction of electrons and positive ions in the channel, the transverse oscillation of the discharge channel is shown on the micro level. Therefore, the position of the discharge point on the workpiece changes. The longitudinal oscillation in the discharge channel causes the molten pool on the workpiece to be ejected due to the changing pressure. The experimental results show that the shape of the crater is similar to that in the simulation, which verifies the correctness of the simulation results and also proves that the crater generated by the single pulse discharge is essentially the result of the interaction between transverse wave and longitudinal wave.

Originality/value

In this paper, the simulation of the discharge breakdown process in EDM was carried out, and a new mathematical model that considers the MHD and the discharge channel oscillation was established. Based on the MHD module, the discharge breakdown, oscillation and vanishing stages were simulated, and the velocity field and pressure field in the discharge area were obtained.

Abstract

Purpose

This paper deals with the study of the influence of the phase shift between currents and back-electromotive forces (back-EMF) on torque ripple and radial magnetic forces for a low power synchronous machine supplied with 120 degrees square-wave currents. This paper aims to establish a good compromise between efficiency, harmonics of torque and harmonics of radial forces at the origin of the electromagnetic noise.

Design/methodology/approach

Based on a finite element approach, torque and magnetic pressure harmonics versus space and frequency are evaluated for different angle values. The evolutions of the different harmonics against the load angle are analyzed and compared to those of experimental measurements.

Findings

Depending on the load torque, field-weakening or field-boosting can be used to reduce current harmonics contributing the most to the radial magnetic forces responsible for the noise. Besides, a compromise can be found to avoid deteriorating too much the performances of the machine, thus being suitable with an industrial application.

Research limitations/implications

This study concerns low power permanent magnet synchronous machines with concentrated windings and driven with a trapezoidal control, while having sinusoidal back-EMF.

Originality/value

The use of a simple mean and suitable with a large-scale manufacturing industry to reduce the identified electromagnetic-borne noise of a specific electric drive makes the originality.

Abstract

Purpose

This paper aims to develop models and simulations focused on the prediction of electromagnetic forces acting on the stator core of a synchronous machine. It contributes to the study of stator core vibrations.

Design/methodology/approach

An analytical model based on the rotating fields’ theory including the damper winding contribution was developed. Such model allows the comprehension of airgap magnetic field distribution and the consequent pressure distribution. Focus was given to the pressure sub-harmonics due to the usual fractional winding configuration of low speed machines. A comparative numerical model was also developed and applied to an example laboratory machine. Partial validation measurements were performed.

Findings

The paper provides the predicted electromagnetic forces and the relative influences of damper winding and teeth tangential forces on each pressure harmonic. It is shown by how much such effects can influence the amplitude of pressure sub-harmonics from a fractional stator winding.

Research limitations/implications

The performed validation measurements were based on the airgap field distribution, but the resulting core vibration at load was not measured. Therefore, researchers are encouraged to perform additional tests for improved validation.

Practical implications

The obtained models and results are of great importance for the design phase of new generators and for the diagnosis process of existing machines with core vibration problems.

Originality/value

As a contribution of this paper, the magnitude of indirect effect of tangential forces and the effect of damper winding are comparatively quantified for each pressure harmonic. The given approach contributes to the relative evaluation of these effects especially on the sub-harmonics from the fractional stator winding.
