Abstract

Purpose

The purpose of this paper is to develop digital flexible pre-assembly tooling system for fuselage panels.

Design/methodology/approach

First, the paper analyzes the technological characteristics of fuselage panels and then determines the pre-assembly object. Second, the pre-assembly positioning method and assembly process are researched. Third, the panel components pre-assembly flexible tooling scheme is constructed. Finally, the pre-assembly flexible tooling system is designed and manufactured.

Findings

This study shows the novel solution results in significantly smaller tooling dimensions, while providing greater stability. Digital flexible assembly is an effective way to reduce floor space, reduce delivery and production lead times and improve quality.

Practical implications

The tooling designed in this case is actually used in industrial application. The flexible tooling can realize the pre-assembly for a number of fuselage panels, which is shown as an example in this paper.

Originality/value

The paper suggests the fuselage panel pre-assembly process based on the thought including pre-assembly, the automatic drilling and riveting and jointing, and constructs a flexible tooling system for aircraft fuselage panel component pre-assembly.

Abstract

Purpose

Regarding the assembly of the fuselage panel, this paper aims to illustrate a design of pre-assembly tooling of the fuselage panel for the automatic drilling riveting machine. This new prototype of pre-assembly tooling can be used for different types and sizes of fuselage panels. Also, apply to the automated drilling and riveting machine of the fuselage panels.

Design/methodology/approach

Based on the different structures of the fuselage panel, the position of the preassembly tooling components, location of the clamp and position of the fuselage panel are determined. After that, the overall structure of the preassembly tooling is designed, including the movable frame and the cardboard. The cardboard positioning module and the clamping module formulate a detailed design scheme of preassembly tooling for the fuselage panel. The structure of the pre-assembled tooling is optimized by static analysis. The result of the overall design is optimized by using MATLAB and CATIA-V5 software, and the results meet the condition of the design requirements.

Findings

The traditional assembly process of the fuselage is to install the fuselage panel on the preassembly tooling for positioning the hole and then install it on the automated drilling and riveting tooling for secondary tooling. Secondary tooling can consume assembly errors of the fuselage panel. The new prototype of flexible tooling design for the fuselage panel not only avoids the secondary tooling error of the fuselage panel but also meets the preassembly of different types of fuselage panels.

Research limitations/implications

The further development of the flexible tooling design of the fuselage panel is to reduce the error of sliding tooling due to friction of the sliding components. Because if the assembly cycle is increased, the sliding parts will lose material due to corrosion. As a result, the repeated friction force is the root cause of the positioning error of sliding parts. Therefore, it is necessary to engage less corrosive material. Also, the lubricant may be used to reduce the corrosion in minimizing the positioning error of the sliding tool components. In addition, it is important to calculate the number of assembly cycles for efficient fuselage panel assembly.

Originality/value

According to the structure and assembly process characteristics of the fuselage panel, the fuselage panel preassembly tooling can optimize the assembly process of the fuselage panel and have certain practical application values.

Abstract

Because of the intense competition in the current global economy, a company must conceive, design, and manufacture new products quickly and inexpensively. The design cycle can be shortened through simulation. Rapid technical advances in many different areas of scientific computing provide the enabling technologies for creating a comprehensive simulation and visualization environment for assembly design and planning. An intelligent environment has been built in which simple simulation tools can be composed into complex simulations for detecting potential assembly problems. The goal in this research is to develop high fidelity assembly simulation and visualization tools that can detect assembly related problems without going through physical mock‐ups. In addition, these tools can be used to create easy‐to‐visualize instructions for performing assembly and service operations.

Abstract

Purpose

The purpose of this paper is to create an assembly verification system that is capable of verifying complete assembly and torque for each individual fastener.

Design/methodology/approach

The 3D position of the tool used to torque the fastener and the assembly pallet will be tracked using an infrared (IR) tracking system. A set of retro‐reflective markers are attached to the tool and assembly while being tracked by multiple IR cameras. Software is used to triangulate the relative position of the tool in order to identify the fastener being torqued. The torque value is obtained from the tool controller device. By combining the location of the tool and the torque value from the tool controller, assembly of each individual fastener can be verified and its achieved torque recorded.

Findings

The IR tracking is capable of tracking within 2‐3 mm for each tracking ball, with a resulting practical resolution of 24 mm distance between fasteners while maintaining 99.9999 per cent reliability without false positive fastener identification.

Research limitations/implications

This experiment was run under simulated assembly line lighting conditions.

Practical implications

By being able to verify assembly reliably, the need for manual torque check is eliminate and hence yield significant cost savings. This will also allow programming electric tools according in real time based on the fastener in proximity identification.

Originality/value

Currently, assembly verification is only done using the torque values. In automated assembly line, each process might involve fastening multiple fasteners. Using this system, a new level of assembly verification is achieved by recording the assembled fastener and its associated torque.

Purpose

During the design of a new product, the generation of assembly sequences plans (ASPs) has become one of the most important problems taken into account by researchers. In fact, a good mounting order allows the time decrease of the assembly process which leads to the reduction of production costs. In this context, researchers developed several methods to generate and optimize ASP based on various criteria. Although this paper aims to improve the quality of ASP it is necessary to increase the number of criteria which must be taken into account when generating ASPs.

Design/methodology/approach

In this paper, an ASP generation approach, which is based on three main algorithms, is proposed. The first one generates a set of assembly sequences based on stability criteria. The obtained results are treated by the second algorithm which is based on assembly tools (ATs) workspace criterion. An illustrative example is used to explain the different steps of this proposed approach. Moreover, a comparative study is done to highlight its advantages.

Findings

The proposed algorithm verifies, for each assembly sequence, the minimal required workspace of used AT and eliminates the ASPs non-respecting this criterion. Finally, the remaining assembly sequences are treated by the third algorithm to reduce the AT change during the mounting operation.

Originality/value

The proposed approach introduces the concept of AT workspace to simulate and select ASPs that respect this criterion. The dynamic interference process allows the eventual collision detection between tool and component and avoids it. The proposed approach reduces the AT change during the mounting operations.

Abstract

Purpose

The purpose of this paper is to develop a tool design for assembly and disassembly using rating factors. Design engineers need an automated tool to effectively analyze the ease of assembly and disassembly of the products or subassemblies. A good assembly design helps in easier disassembly and thus makes it easier to service, repair and maintain. Reuse and recycling aspects are given importance in the present days due to environmental regulations. Designers now use the life cycle design of the products. This creates an environment for the successful application of design for manufacturing, assembly and disassembly tools. This paper addresses some of those issues.

Design/methodology/approach

The analysis of a product design for ease of assembly/disassembly depends largely on whether the product is to be assembled/disassembled manually, with automation or a combination of these. For example, the criteria for ease of automatic feeding and orienting are much more stringent than those for manual handling of parts. The new design for assembly/disassembly (DFA/DFD) evaluation tool explained here enables the designer to review the existing design. This paper examines the existing techniques in the area of DFA/DFD and suggests a new methodology based on rating factors. Excel is used to create the interface for the user. Other popular methods were examined such as Boothroyd-Dewhurst, Lucas. Access, reuse, removal, tool, task and time method and assembly score method (Poli) were used as a base for this study.

Findings

The end result of this research is a new approach linked to assembly/disassembly rating score.

Originality/value

The new DFA/DFD evaluation tool enables the designer to review the existing DFA and DFD difficulties.

Abstract

Purpose

Assembly sequence optimization is a difficult combinatorial optimization problem having to simultaneously satisfy various feasibility constraints and optimization criteria. Applications of evolutionary algorithms have shown a lot of promise in terms of lower computational cost and time. But there remain challenges like achieving global optimum in least number of iterations with fast convergence speed, robustness/consistency in finding global optimum, etc. With the above challenges in mind, this study aims to propose an improved flower pollination algorithm (FPA) and hybrid genetic algorithm (GA)-FPA.

Design/methodology/approach

In view of slower convergence rate and more computational time required by the previous discrete FPA, this paper presents an improved hybrid FPA with different representation scheme, initial population generation strategy and modifications in local and global pollination rules. Different optimization objectives are considered like direction changes, tool changes, assembly stability, base component location and feasibility. The parameter settings of hybrid GA-FPA are also discussed.

Findings

The results, when compared with previous discrete FPA and GA, memetic algorithm (MA), harmony search and improved FPA (IFPA), the proposed hybrid GA-FPA gives promising results with respect to higher global best fitness and higher average fitness, faster convergence (especially from the previously developed variant of FPA) and most importantly improved robustness/consistency in generating global optimum solutions.

Practical implications

It is anticipated that using the proposed approach, assembly sequence planning can be accomplished efficiently and consistently with reduced lead time for process planning, making it cost-effective for industrial applications.

Originality/value

Different representation schemes, initial population generation strategy and modifications in local and global pollination rules are introduced in the IFPA. Moreover, hybridization with GA is proposed to improve convergence speed and robustness/consistency in finding globally optimal solutions.

Abstract

Purpose

Manufacturing errors, which will propagate along the assembly process, are inevitable and difficult to analyze for complex products, such as aircraft. To realize the goal of precise assembly for an aircraft, with revealing the nonlinear transfer mechanism of assembly error, a set of analytical methods with response to the assembly error propagation process are developed. The purpose of this study is to solve the error problems by modeling and constructing the coordination dimension chain to control the consistency of accumulated assembly errors for different assemblies.

Design/methodology/approach

First, with the modeling of basic error sources, mutual interaction relationship of matting error and deformation error is analyzed, and influence matrix is formed. Second, by defining coordination datum transformation process, practical establishing error of assembly coordinate system is studied, and the position of assembly features is modified with actual relocation error considering datum changing. Third, considering the progressive assembly process, error propagation for a single assembly station and multi assembly stations is precisely modeled to gain coordination error chain for different assemblies, and the final coordination error is optimized by controlling the direction and value of accumulated error range.

Findings

Based on the proposed methodology, coordination error chain, which has a direct influence on the property of stealthy and reliability for modern aircrafts, is successfully constructed for the assembly work of the jointing between leading edge flap component and wing component at different assembly stations.

Originality/value

Precise assembly work at different assembly stations is completed to verify methodology’s feasibility. With analyzing the main comprised error items and some optimized solutions, benefit results for the practical engineering application showing that the maximum value of the practical flush of the profiles between the two components is only 0.681 mm, the minimum value is only 0.021 mm, and the average flush of the entire wing component is 0.358 mm, which are in accordance with theoretical calculation results and can successfully fit the assembly requirement. The potential user can be the engineers for manufacturing the complex products.

Abstract

Purpose

The purpose of this paper is to propose a novel method under the name of genetic simulated annealing algorithm (GSAA) and ant colony optimization (ACO) algorithm for assembly sequence planning (ASP) which is possessed of the competence for assisting the planner in generating a satisfied and effective assembly sequence with respect to large constraint assembly perplexity.

Design/methodology/approach

Based on the genetic algorithm (GA), simulated annealing, and ACO algorithm, the GSAA are put forward. A case study is presented to validate the proposed method.

Findings

This GSAA has better optimization performance and robustness. The degree of dependence on the initial assembly sequence about GSAA is decreased. The optimization assembly sequence still can be obtained even if the assembly sequences of initial population are infeasible. By combining GA and simulated annealing (SA), the efficiency of searching and the quality of solution of GSAA is improved. As for the presented ACO algorithm, the searching speed is further increased.

Originality/value

Traditionally, GA heavily depends on the choosing original sequence, which can result in early convergence in iterative operation, lower searching efficiency in evolutionary process, and non‐optimization of final result for global variable. Similarly, SA algorithms may generate a great deal of infeasible solutions in the evolution process by generating new sequences through exchanging position of the randomly selected two parts, which results in inefficiency of the solution‐searching process. In this paper, the proposed GSAA and ACO algorithm for ASP are possessed of the competence for assisting the planner in generating a satisfied and effective assembly sequence with respect to large constraint assembly perplexity.

Abstract

Purpose

This paper aims to present a design methodology to enable product design for ease of assembly. It is corroborated by means of a case study. The methodology is based on standard time data. This enables quick computation of assembly time as well as comparing different design options for ease of assembly.

Design/methodology/approach

Component design that is easy to assemble is likely to take less time and vice versa. Assembly time is a function of product design attributes such as geometric shape, weight, center of gravity, type of material, number of fasteners and types of fasteners. The methodology uses standard data to achieve its objective. Numeric scores are developed for each design feature based on the aforementioned design attributes. This enables not only computation of assembly time for a brand new product but also comparison of two or more alternative design configurations from the point of view of ease of assembly.

Findings

The value of the system is corroborated by means of case studies of actual product designs. It is demonstrated that changing any of the underlying design attributes (such as type of fastener used, number of fasteners used, material of the component and component shape) is likely to result in changing the amount of time taken to assemble the product. The scoring system facilitates the quick computation of assembly time

Originality/value

The amount of time to assemble a product before the product is ever designed is facilitated by this system. Assembly time is a direct function of product design attributes. Process time is calculated using standard data, specifically, the Methods Time Measurement (MTM) system. This is accomplished by converting design features into time measurement units (TMUs). Assembly cost can then be easily computed by using assembly time as the basis. The computation of assembly time and cost is important inasmuch as its role in influencing productivity. This is of obvious value not only to the designer but the company as a whole.
