Abstract

Purpose

The cement-filled PA12 manufactured by selective laser sintering (SLS) offers desirable mechanical properties; however, these properties are dependent on several fabrication parameters. As a result, SLS prototypes may exhibit orthotropic mechanical properties unless properly oriented in build chamber. This paper aims to evaluate the effects of part build orientation, laser energy and cement content on mechanical properties of cement-filled PA12.

Design/methodology/approach

The test specimens were fabricated by SLS using the “DTM Sinterstation 2000” system at which the specimens were aligned along six different orientations. The scanning speed was 914mm/s, scan spacing was 0.15mm, layer thickness was 0.1mm and laser power was 4.5–8Watt. A total of 270 tensile specimens, 270 flexural specimens and 135 compression specimens were manufactured and the tensile, compression and flexural properties of fabricated specimens were evaluated.

Findings

The experiments revealed orientation-dependent (orthotropic) mechanical properties of SLS cement-filled PA12 and confirmed that the parts with shorter scan vectors have enhanced flexural strength as compared with longer scan vectors. The maximum deviations of ultimate tensile strength, compressive strength and flexural modulus along the six orientations were 32%, 26% and 36%, respectively.

Originality/value

Although part build orientation is a key fabrication parameter, very little was found in open literature with contradictory findings about its effect on mechanical properties of fabricated parts. In this work, the effects of build orientation when combined with other fabrication parameters on the properties of SLS parts were evaluated along six different orientations.

Abstract

Purpose

The purpose of this paper is to verify the effects of extrusion temperature on orthotropic behaviour of the mechanical properties of parts obtained by fused filament fabrication (FFF) under quasi-static tensile loads.

Design/methodology/approach

Tensile tests were performed on single layer specimens fabricated in polylactic acid (PLA) and acrylonitrile butadiene styrene (ABS) to evaluate the mechanical properties at different extrusion temperatures and raster orientations (0°, 45° and 90°). Furthermore, a detailed study of morphological characteristics of the single layer samples cross-section and of the bonding quality among adjacent deposited filaments was performed by scanning electron microscopy to correlate the morphology of materials with mechanical behaviour.

Findings

The results show that the orthotropic behaviour of FFF-printed parts tends to reduce, while the mechanical properties improved with increase in extrusion temperature. Furthermore, the increase in extrusion temperature led to an improvement in inter-raster bonding quality and in the compactness and homogeneity of the parts.

Originality/value

The relation between the extrusion temperature, orthotropic behaviour and morphological surface characteristics of the single layer specimen obtained by FFF has not been previously reported.

Abstract

Purpose

This paper aims to present a hierarchical multiscale model to evaluate the effect of fused deposition modeling (FDM) process parameters on mechanical properties. Asymptotic homogenization mathematical theory is developed into two scales (micro and macro scales) to compute the effective elastic and shear modulus of the printed parts. Four parameters, namely, raster orientation, layer height, build orientation and porosity are studied.

Design/methodology/approach

The representative volume elements (RVEs) are generated by mimicking the microstructure of the printed parts. The RVEs subjected to periodic boundary conditions were solved using finite element. The experimental characterization according to ASTM D638 was conducted to validate the computational modeling results.

Findings

The computational model reports reduction (E1, ∼>38%) and (G12, ∼>50%) when porosity increased. The elastic modulus increases (1.31%–47.68%) increasing the orthotropic behavior in parts. Quasi-solids parts (100% infill) possess 10.71% voids. A reduction of 11.5% and 16.5% in elastic modulus with layer height is reported. In total, 45–450 oriented parts were highly orthotropic, and 0–00 parts were strongest. The order of parameters affecting the mechanical properties is porosity > layer height > raster orientation > build orientation.

Originality/value

This study adds value to the state-of-the-art terms of construction of RVEs using slicing software, discarding the necessity of image processing and study of porosity in FDM parts, reporting that the infill density is not the only measure of porosity in these parts.

Abstract

Purpose

This study aims to discuss the determination of the unknown in-plane mechanical material properties of printed circuit boards (PCBs) by correlating the results from dynamic testing and finite element (FE) models using the response surface method (RSM).

Design/methodology/approach

The first 10 resonant frequencies and vibratory mode shapes are measured using modal analysis with hammer testing experiment, and hence, systematically compared with finite element analysis (FEA) results. The RSM is consequently used to minimize the cumulative error between dynamic testing and FEA results by continuously modifying the FE model, to acquire material properties of PCBs.

Findings

Great agreement is shown when comparing FEA to measurements, the optimum in-plane material properties were identified, and hence, verified.

Originality/value

This paper used FEA and RSMs along with modal measurements to obtain in-plane material properties of PCBs. The methodology presented here can be easily generalized and repeated for different board designs and configurations.

Abstract

Purpose

The purpose of this research is present an experimental and numerical study of the mechanical properties of the acrylonitrile butadiene styrene (ABS) in the additive manufacturing (AM) by fused filament fabrication (FFF). The characterization and mechanical models obtained are used to predict the elastic behavior of a prosthetic foot and the failure of a prosthetic knee manufactured with FFF.

Design/methodology/approach

Tension tests were carried out and the elastic modulus, yield stress and tensile strength were evaluated for different material directions. The material elastic constants were determined and the influence of infill density in the mechanical strength was evaluated. Yield surfaces and failure criteria were generated from the tests. Failures over prosthetic elements in tridimensional stresses were analyzed; the cases were evaluated via finite element method.

Findings

The experimental results show that the material is transversely isotropic. The elasticity modulus, yield stress and ultimate tensile strength vary linearly with the infill density. The stresses and the failure criteria were computed and compared with the experimental tests with good agreement.

Practical implications

This research can be applied to predict failures and improve reliability in FFF or fused deposition modeling (FDM) products for applications in high-performance industries such as aerospace, automotive and medical.

Social implications

This research aims to promote its widespread adoption in the industrial and medical sectors by increasing reliability in products manufactured with AM based on the failure criterion.

Originality/value

Most of the models studied apply to plane stress situations and standardized specimens of printed material. However, the models applied in this study can be used for functional parts and three-dimensional stress, with accuracy in the range of that obtained by other researchers. The researchers also proposed a method for the mechanical study of fragile materials fabricated by processes of FFF and FDM.

Abstract

Purpose

This paper aims to present a geometrical void model in conjunction with a multiscale method to evaluate the effect of interraster distance, bead (raster) width and layer height, on the voids concentration (volume) and subsequently calculate the final mechanical properties of the fused deposition modeling parts at constant infill.

Design/methodology/approach

A geometric model of the voids inside the representative volume element (RVE) is combined with a two-scale asymptotic homogenization method. The RVEs are subjected to periodic boundary conditions solved by finite element (FE) to calculate the effective mechanical properties of the corresponding RVEs. The results are validated with literature and experiments.

Findings

Bead width from 0.2 to 0.3 mm, reported a decrease of 25% and 24% void volume for a constant layer height (0.1 and 0.2 mm – 75% infill). It is reported that the void’s volume increased up to 14%, 32% and 36% for 75%, 50% and 25% infill by varying layer height (0.1–0.2  and 0.3 mm), respectively. For elastic modulus, 14%, 9% and 10% increase is reported when the void’s volume is decreased from 0.3 to 0.1 mm at a constant 75% infill density. The bead width and layer height have an inverse effect on voids volume.

Originality/value

This work brings values: a multiscale-geometric model capable of predicting the voids controllability by varying interraster distance, layer height and bead width. The idealized RVE generation slicer software and Solidworks save time and cost (<10 min, $0). The proposed model can effectively compute the mechanical properties together with the voids analysis.

Abstract

Purpose

The purpose of this paper is to capture the actual structural behavior of the longest timber footbridge in Spain by means of a multi-scale model updating approach in conjunction with ambient vibration tests.

Design/methodology/approach

In a first stage, a numerical pre-test analysis of the full bridge is performed, using standard beam-type finite elements with isotropic material properties. This approach offers a first structural model in which optimal sensor placement (OSP) methodologies are applied to improve the system identification process. In particular, the effective independence (EFI) method is used to determine the optimal locations of a set of sensors. Ambient vibration tests are conducted to determine experimentally the modal characteristics of the structure. The identified modal parameters are compared with those values obtained from this preliminary model. To improve the accuracy of the numerical predictions, the material response is modeled by means of a homogenization-based multi-scale computational approach. In a second stage, the structure is modeled by means of three-dimensional solid elements with the above material definition, capturing realistically the full orthotropic mechanical properties of wood. A genetic algorithm (GA) technique is adopted to calibrate the micromechanical parameters which are either not well-known or susceptible to considerable variations when measured experimentally.

Findings

An overall good agreement is found between the results of the updated numerical simulations and the corresponding experimental measurements. The longitudinal and transverse Young's moduli, sliding and rolling shear moduli, density and natural frequencies are computed by the present approach. The obtained results reveal the potential predictive capabilities of the present GA/multi-scale/experimental approach to capture accurately the actual behavior of complex materials and structures.

Originality/value

The uniqueness and importance of this structure leads to an intensive study of its structural behavior. Ambient vibration tests are carried out under environmental excitation. Extraction of modal parameters is obtained from output-only experimental data. The EFI methodology is applied for the OSP on a large-scale structure. Information coming from several length scales, from sub-micrometer dimensions to macroscopic scales, is included in the material definition. The strong differences found between the stiffness along the longitudinal and transverse directions of wood lumbers are incorporated in the structural model. A multi-scale model updating approach is carried out by means of a GA technique to calibrate the micromechanical parameters which are either not well-known or susceptible to considerable variations when measured experimentally.

Purpose

The purpose of this study is to confirm that the stiffness of fused filament fabrication (FFF) three-dimensionally (3D) printed fiber-reinforced thermoplastic (FRP) materials can be predicted using classical laminate theory (CLT), and to subsequently use the model to demonstrate its potential to improve the mechanical properties of FFF 3D printed parts intended for load-bearing applications.

Design/methodology/approach

The porosity and the fiber orientation in specimens printed with carbon fiber reinforced filament were calculated from micro-computed tomography (µCT) images. The infill portion of the sample was modeled using CLT, while the perimeter contour portion was modeled with a rule of mixtures (ROM) approach.

Findings

The µCT scan images showed that a low porosity of 0.7 ± 0.1% was achieved, and the fibers were highly oriented in the filament extrusion direction. CLT and ROM were effective analytical models to predict the elastic modulus and Poisson’s ratio of FFF 3D printed FRP laminates.

Research limitations/implications

In this study, the CLT model was only used to predict the properties of flat plates. Once the in-plane properties are known, however, they can be used in a finite element analysis to predict the behavior of plate and shell structures.

Practical implications

By controlling the raster orientation, the mechanical properties of a FFF part can be optimized for the intended application.

Originality/value

Before this study, CLT had not been validated for FFF 3D printed FRPs. CLT can be used to help designers tailor the raster pattern of each layer for specific stiffness requirements.

Abstract

Purpose

The purpose of this paper to study the tensile strength of the fused deposition modelling (FDM) printed PLA part. In recent times, FDM has been evolving from rapid prototyping to rapid manufacturing where parts fabricated by FDM process can be directly used for application. However, application of FDM fabricated part is significantly affected by poor and anisotropic mechanical properties. Mechanical properties of FDM part can be improved by proper selection of process parameters.

Design/methodology/approach

In the present study, three process parameter, namely, raster angle, layer height and raster width, have been selected to study their effect on tensile properties. Parts are fabricated as per ASTM D638 Type I standard.

Findings

It has been observed that the highest tensile strength obtained at 0° raster angle. Lower value of layer height is observed to be good for higher tensile strength because of higher bonding area between the layers. At higher value of raster width, tensile strength is improved up to certain extent after which presence of void reduces the tensile strength.

Originality/value

In the present investigation, layer height and raster width have been also varied along with raster angle to study their effect on the tensile strength of FDM printed PLA part.

Abstract

Purpose

The purpose of this study is to evaluate the capability and performance of analytical models to predict the structural mechanical behaviour of parts fabricated by fused deposition modelling (FDM).

Design/methodology/approach

A total of eight existing and newly proposed analytical models, tailored to satisfy the structural behaviour of FDM parts, are evaluated in terms of their capability to predict the ultimate tensile stress (UTS) and the elastic modulus (E) of parts made of polylactic acid (PLA) by the FDM process. This evaluation is made by comparing the structural properties predicted by these models with the experimental results obtained from tensile tests on FDM specimens fabricated with variable infill percentage, perimeter layers and build orientation.

Findings

Some analytical models are able to predict with high accuracy (prediction errors smaller than 5%) the structural behaviour of FDM and categories of similar additive manufactured parts. The most accurate model is Gibson’s and Ashby, followed by the efficiency model and the two new proposed exponential and variant Duckworth models.

Research limitations/implications

The study has been limited to uniaxial loading conditions along three different build orientations.

Practical implications

The structural properties of FDM parts can be predicted by analytical models based on the process parameters and material properties. Product engineers can use these models during the design for the additive manufacturing process.

Originality/value

Existing methods to estimate the structural properties of FDM parts are based on experimental tests; however, such methods are time-consuming and costly. In this work, the use of analytical models to predict the structural properties of FDM parts is proposed and evaluated.
