Abstract

Purpose

The weld joint mechanical properties of friction stir welding (FSW) are majorly reliant on different input parameters of the FSW machine. The study and optmization of these parameters is uttermost requirement and aim of this study to increase the suitability of FSW in different manufacturing industries. Hence, the input parameters are optimized through different soft computing methods to increase the considered objective in this study.

Design/methodology/approach

In this research, ultimate tensile strength (UTS), yield strength (YS) and elongation (EL) of FSW prepared butt joints of AA6061 and AA5083 Aluminium alloys materials are investigated as per American Society for Testing and Materials (ASTM E8-M04) standard. The FSW joints were prepared by changing the three input process parameters. To develop experimental run order design matrix, rotatable central composite design strategy was used. Furthermore, genetic algorithm (GA) in combination (Hybrid) with response surface methodology (RSM), artificial neural network (ANN), i.e. RSM-GA, ANN-GA, is exercised to optimize the considered process parameters.

Findings

The maximum value of UTS, YS and EL of test specimens on universal testing machine was measured as 264 MPa, 204 MPa and 14.41%, respectively. The most optimized results (UTS = 269.544 MPa, YS = 211.121 MPa and EL = 17.127%) are obtained with ANN-GA for the considered objectives.

Originality/value

The optimization of input parameters to increase the output objective values using hybrid soft computing techniques is unique in this research paper. The outcomes of this study will help the FSW using manufacturing industries to choose the best optimized parameters set for FSW prepared butt joint with improved mechanical properties.

Abstract

Purpose

The purpose of this study is to present a comprehensive review of the fundamental concepts and terminologies pertaining to different types of aluminium metal matrix composites, their joining techniques and challenges, friction stir welding (FSW) process, post-welding characterizations and basic control theory of FSW, followed by the discussions on the research reports in these areas.

Design/methodology/approach

Joining of aluminium metal matrix composites (Al-MMC) poses many challenges. These materials have their demanding applications in versatile domains, and hence it is essential to understand their weldability and material characteristics. FSW is a feasible choice for joining of Al-MMC over the fusion welding because of the formation of narrow heat affected zone and minimizing the formation of intermetallic compounds at weld interface. The goal in FSW is to generate enough thermal energy by friction between the workpiece and rotating tool. Heat energy is generated by mechanical interaction because of the difference in velocity between the workpiece and rotating tool. In the present work, a detailed survey is done on the above topics and an organised conceptual context is presented. A complete discussion on significance of FSW process parameters, control schemes, parameter optimization and weld quality monitoring are presented, along with the analysis on relation between the interdependent parameters.

Findings

Results from the study present the research gaps in the FSW studies for joining of the aluminium-based metal matrix composites, and they highlight further scope of studies pertaining to this domain.

Originality/value

It is observed that the survey done on FSW of Al-MMCs and their control theory give an insight into the fundamental concepts pertaining to this research area to enhance interdisciplinary technology exploration.

Abstract

Purpose

Friction stir welding (FSW) butt-joining involving the use of a dissimilar filler metal insert between the retreating and advancing portions of the workpiece is investigated computationally using a combined Eulerian-Lagrangian (CEL) finite element analysis (FEA). The emphasis of the computational analysis was placed on the understanding of the inter-material mixing and weld-flaw formation during a dissimilar-material FSW process. The paper aims to discuss these issues.

Design/methodology/approach

The FEA employed is of a two-way thermo-mechanical character (i.e. frictional-sliding/plastic-work dissipation was taken to act as a heat source in the energy conservation equation), while temperature is allowed to affect mechanical aspects of the model through temperature-dependent material properties. Within the analysis, the workpiece and the filler-metal insert are treated as different materials within the Eulerian subdomain, while the tool was treated as a conventional Lagrangian subdomain. The use of the CEL formulation within the workpiece insert helped avoid numerical difficulties associated with excessive Lagrangian element distortion.

Findings

The results obtained revealed that, in order to obtain flaw-free FSW joints with properly mixed filler and base materials, process parameters including the location of the tool relative to the centerline of the weld must be selected judiciously.

Originality/value

To the authors’ knowledge, the present work is the first reported attempt to simulate FSW of dissimilar materials.

Abstract

Purpose

The purpose of this paper is to compile a comprehensive status report on pipes/piping networks across different industrial sectors, along with specifications of materials and sizes, and showcase welding avenues. It further extends to highlight the promising friction stir welding as a single solid-state pipe welding procedure. This paper will enable all piping, welding and friction stir welding stakeholders to identify scope for their engagement in a single window.

Design/methodology/approach

The paper is a review paper, and it is mainly structured around sections on materials, sizes and standards for pipes in different sectors and the current welding practice for joining pipe and pipe connections; on the process and principle of friction stir welding (FSW) for pipes; identification of main welding process parameters for the FSW of pipes; effects of process parameters; and a well-carved-out concluding summary.

Findings

A well-carved-out concluding summary of extracts from thoroughly studied research is presented in a structured way in which the avenues for the engagement of FSW are identified.

Research limitations/implications

The implications of the research are far-reaching. The FSW is currently expanding very fast in the welding of flat surfaces and has evolved into a vast number of variants because of its advantages and versatility. The application of FSW is coming up late but catching up fast, and as a late starter, the outcomes of such a review paper may support stake holders to expand the application of this process from pipe welding to pipe manufacturing, cladding and other high-end applications. Because the process is inherently inclined towards automation, its throughput rate is high and it does not need any consumables, the ultimate benefit can be passed on to the industry in terms of financial gains.

Originality/value

To the best of the authors’ knowledge, this is the only review exclusively for the friction stir welding of pipes with a well-organized piping specification detailed about industrial sectors. The current pipe welding practice in each sector has been presented, and the avenues for engaging FSW have been highlighted. The FSW pipe process parameters are characteristically distinguished from the conventional FSW, and the effects of the process parameters have been presented. The summary is concise yet comprehensive and organized in a structured manner.

Abstract

Purpose

Friction stir welding (FSW) is considered an environmentally sound process compared to traditional fusion welding processes. It is a complex process in which various parameters influence weld strength. Therefore, it is essential to identify the best parameter settings for achieving the desired weld quality. This paper aims to investigate the multi-response optimization of process parameters of the FSWed 6061-T6 aluminum (Al) alloy.

Design/methodology/approach

The input process parameters related to FSW have been sorted out from a detailed literature survey. The properties of weldments such as yield strength, ultimate tensile strength, percentage elongation and microhardness have been used to evaluate weld quality. The process parameters have been optimized using the Taguchi-based grey relational analysis (GRA) methodology. Taguchi L16 orthogonal array has been considered to design the experiments. The effect of input parameters on output responses was also determined by the analysis of variance (ANOVA) method. Finally, to corroborate the results, a confirmatory experiment was carried out using the optimized parameters from the study.

Findings

The ANOVA result indicates that the tool rotation speed was the most significant parameter followed by tool pin profile and welding speed. From the confirmation test, it was observed that the optimum FSW process parameters predicted by the Taguchi method improved the grey relational grade by 13.52%. The experimental result also revealed that the Taguchi-based GRA method is feasible in finding solutions to multi-response optimization problems in the FSW process.

Originality/value

The present study is unique in the multi-response optimization of FSWed 6061-T6 Al alloy using the Taguchi and GRA methodology. The weld material having better mechanical properties is essential for the material industry.

Abstract

Purpose

Friction stir welding (FSW) and underwater friction stir welding (UWFSW) of aluminium alloy 2024-T351 was carried out, with a chosen set of parameters, namely, rotational speed of 450 rpm, 560 rpm and 710 rpm, welding speed of 25 mm/min, 40 mm/min and 63 mm/min and tool tilt angle of 0º, 1° and 2º. This study aims to understand the correlation between temperatures and weld parameters, finite element simulation was carried out using Abaqus®.

Design/methodology/approach

Comparative analysis of the mechanical properties of the samples welded with FSW and UWFSW was carried out and correlated with that of the microstructures. Microhardness survey was also conducted across the weldments to support the findings.

Findings

Samples welded with higher rotational speed and low traverse speed favoured good quality, defect-free welds with enhanced material flow. Underwater welded samples resulted in improved mechanical properties than that of the samples welded with conventional FSW. Higher cooling rates resulted in finer grains in all UWFSW samples than that of conventional FSW samples, which, in turn, also reflected in the microhardness survey done across the weldments. Among the chosen window of the parameter, samples welded with 710 rpm, 25 mm/min and 2° had shown improvement in mechanical properties.

Research limitations/implications

This work was carried out in a milling machine, which limits the rotational speed which could be used. Optimistically, this limitation also paves way for using the commonly available milling to be used for FSW.

Originality/value

This original research study shall open opportunities to enable FSW and UWFSW to be done on similar/dissimilar joints of varying composition. Additionally, this research study throws enough light on the age – hardenable aluminium alloy being welded in a commonly available milling machine.

Abstract

Purpose

This paper aims to accomplish friction stir welding (FSW) of Al–Li alloy AA8090 to determine optimal settings of the process parameters for higher tensile strength and higher micro-hardness (MH) to achieve the objective of adequate butt-joint strength.

Design/methodology/approach

An empirical relation is implemented to govern the utmost influence parameters, i.e. tool rotation speed (TRS), tool transverse speed (TTS) and dwell time (DT). Taguchi grey relational analysis (GRA) was applied for multi-response optimization of response parameters. The grey relational grades (GRs) have been calculated for both the responses MH and ultimate tensile strength to get optimal parametric settings. The variance test has been performed to check the adequacy of the model.

Findings

The Taguchi L9 orthogonal array design was used in establishing the relation between input parameter and output parameter (tensile and MH). TTS and DT have been predicted to be the two most important parameters that influence the extreme quality features of joints by using friction stir welding. Scanning electron microscopy fractography shows the ductile failure of the welded joints.

Originality/value

The experimental trials provided the followings results, maximum ultimate tensile strength (UTS) of 219 MPa and MH 107.1 HV under 1,400 rpm of TRS, 40 mm/min of TTS and 8 s of DT founded the optimum value through GRA.

Abstract

Purpose

This study aims to determine the effect of different friction stir welding (FSW) parameters on mechanical and metallurgical characteristics of aviation-grade AA8090 alloy joints.

Design/methodology/approach

Response surface methodology with central composite design is used to design experiments. The mechanical and microstructure characteristics of the weld joints have been studied through a standardized method, and the influence of threaded pins on the joint microstructure has also been assessed.

Findings

From a desirability strategy, the optimum parameters setting of the friction stir welding was the tool rotational speed (TRS) of 800, 1,100 and 1,400 rpm; tool traverse speed (TTS) of 20, 30 and 40 mm/min; and tilt angle 1°, 2° and 3° with different tool pin profiles, i.e. cylindrical threaded (CT), square threaded and triangular threaded (TT), for achieving the maximum tensile strength, yield strength (YTS) and % elongation as an output parameter. The TRS speed was the highest weld joint characteristics influencing parameter. Peak tensile strength (378 MPa), percentage elongation (10.1) and YTS (308 MPa) were observed for the optimized parametric value of TRS-1,400, TTS-40 mm/min and TA (3°) along with CT pin profile. Microstructure study of the welded surface was achieved by using scanning electron microscope of output parameters. When the tool rotation speed, tool transverse speed, tilt angle and tool profile are set to moderately optimal levels, a mixed mode of ductile and brittle fracture has been seen during the microstructure analysis of the welded joint. This has been aided by the material’s plastic deformation and the small cracks surrounding the weld zone.

Originality/value

From the reported literature, it has been observed that limited work has been reported on aviation-grade AA8090 alloys. Further thermal behavior of welded joints has also been observed in this experimental work.

Purpose

The purpose of this paper is to weld polypropylene (PP) material by friction stir welding (FSW) process. The input process parameters considered were: tool pin profile, feed rate and tool rotational speed and the process output characteristics were tensile strength, Shore-D hardness, Rockwell hardness, Izod strength, Charpy strength and nugget area.

Design/methodology/approach

Optimization of process parameters were carried out based on response surface methodology (RSM) and significant parameters were obtained by performing analysis of variance (ANOVA).

Findings

The optimized results were the threaded pin profile for feed of 60 mm/min and tool rotational speed of 1,500 rpm. A confirmation test was carried out to verify the optimized results.

Originality/value

In this paper, the process parameters were optimized based on RSM. This is newly adopted optimization techniques in the FSW process of PP materials and also it gives better results.

Abstract

Purpose

The high specific strength makes magnesium alloys have a wide range of applications in aerospace, military, automotive, marine and construction industries. However, its poor corrosion resistance and weldability have limited its development and application. Friction stir welding (FSW) can effectively avoid the defects of fusion welding. However, the microstructure, mechanical properties and corrosion behavior of FSW joints in magnesium alloys vary among different regions. The purpose of this paper is to review the corrosion of magnesium alloy FSW joints, and to summarize the protection technology of welded joints.

Design/methodology/approach

The corrosion of magnesium alloy FSW joints includes electrochemical corrosion and stress corrosion. This paper summarizes corrosion protection techniques for magnesium alloys FSW joints, focusing on composition, microstructure changes and surface treatment methods.

Findings

Currently, this research is mainly focused on enhancing the corrosion resistance of magnesium alloy FSW joints by changing compositions, structural modifications and surface coating technologies. Refinement of the grains can be achieved by adjusting welding process parameters, which in turn minimizes the effects of the second phase on the alloy’s corrosion resistance.

Originality/value

This paper presents a comprehensive review on the corrosion and protection of magnesium alloys FSW joints, covering the latest research advancements and practical applications. It aims to equip researchers with a better insight into the field and inspire new studies on this topic.
