Abstract

Purpose

This paper aims to provide a comprehensive review of the state-of–the-art design methods for additive manufacturing (AM) technologies to improve functional performance.

Design/methodology/approach

In this survey, design methods for AM to improve functional performance are divided into two main groups. They are design methods for a specific objective and general design methods. Design methods in the first group primarily focus on the improvement of functional performance, while the second group also takes other important factors such as manufacturability and cost into consideration with a more general framework. Design methods in each groups are carefully reviewed with discussion and comparison.

Findings

The advantages and disadvantages of different design methods for AM are discussed in this paper. Some general issues of existing methods are summarized below: most existing design methods only focus on a single design scale with a single function; few product-level design methods are available for both products’ functionality and assembly; and some existing design methods are hard to implement for the lack of suitable computer-aided design software.

Practical implications

This study is a useful source for designers to select an appropriate design method to take full advantage of AM.

Originality/value

In this survey, a novel classification method is used to categorize existing design methods for AM. Based on this classification method, a comprehensive review is provided in this paper as an informative source for designers and researchers working in this field.

Abstract

Purpose

Methods to optimize lattice structure design, such as ground structure optimization, have been shown to be useful when generating efficient design concepts with complex truss-like cellular structures. Unfortunately, designs suggested by lattice structure optimization methods are often infeasible because the obtained cross-sectional parameter values cannot be fabricated by additive manufacturing (AM) processes, and it is often very difficult to transform a design proposal into one that can be additively designed. This paper aims to propose an improved, two-phase lattice structure optimization framework that considers manufacturing constraints for the AM process.

Design/methodology/approach

The proposed framework uses a conventional ground structure optimization method in the first phase. In the second phase, the results from the ground structure optimization are modified according to the pre-determined manufacturing constraints using a second optimization procedure. To decrease the computational cost of the optimization process, an efficient gradient-based optimization algorithm, namely, the method of feasible directions (MFDs), is integrated into this framework. The developed framework is applied to three different design examples. The efficacy of the framework is compared to that of existing lattice structure optimization methods.

Findings

The proposed optimization framework provided designs more efficiently and with better performance than the existing optimization methods.

Practical implications

The proposed framework can be used effectively for optimizing complex lattice-based structures.

Originality/value

An improved optimization framework that efficiently considers the AM constraints was reported for the design of lattice-based structures.

Abstract

Purpose

This paper aims to present a multiscale fuzzy optimization (FO) method to optimize both the density distribution and macrotopology of a uniform octet-truss lattice structure.

Design/methodology/approach

The design formulae for the strut radii are presented based on the effective mechanical properties obtained from the representative volume element. The proposed basic lattice material is applied in a normalization process to determine the material model with penalization. The solid isotropic material with penalization (SIMP) method is extended to solve the minimum compliance problem using the optimality criteria. The evolutionary deletion process is proposed to delete elements corresponding to thin-strut unit cells and to obtain the optimal macrotopology.

Findings

Both numerical cases indicate that the FO results significantly improved in structural performance compared with the results of the conventional SIMP. The deleting threshold controls the macrotopology of the graded-density lattice structures with negligible effects on the mechanical properties.

Originality/value

This paper presents one of the first multiscale optimization methods to optimize both the relative density and macrotopology of uniform octet-truss lattices. The material model and corresponding optimality criteria of octet-truss lattices are proposed and implemented in the optimization.

Abstract

Purpose

Within the context of 2D square lattices, searching for the existence of band gaps assumes a great interest owing to many possible fields of application: from energy absorption devices to noise and vibration controllers, as well as advanced strategies for the seismic isolation.

Design/methodology/approach

The underlying microstructure may influence the mechanical response of 2D square lattices according to a complex interplay between different factors. A first one is related to the so-called “size-effect”. A second one relates, instead, to the mass density distribution.

Findings

It has been observed that lumped masses may induce additional band gaps to appear and may magnify their width. Finally, an additional factor deals with the inner damping characteristics of the constituent materials, which usually are polymer-based.

Originality/value

This study focuses on the first factor from a specific perspective: to investigate the influence of the size effect on the existence and properties of frequency band gaps.

Purpose

Additive Manufacturing (AM) conventionally necessitates an intermediary slicing procedure using the standard tessellation language (STL) data, which can be computationally burdensome, especially for intricate microcellular architectures. This study aims to propose a direct slicing method tailored for digital light processing-type AM processes for the efficient generation of slicing data for microcellular structures.

Design/methodology/approach

The authors proposed a direct slicing method designed for microcellular structures, encompassing micro-lattice and triply periodic minimal surface (TPMS) structures. The sliced data of these structures were represented mathematically and then convert into 2D monochromatic images, bypassing the time-consuming slicing procedures required by 3D STL data. The efficiency of the proposed method was validated through data preparations for lattice-based nasopharyngeal swabs and TPMS-based ellipsoid components. Furthermore, its adaptability was highlighted by incorporating 2D images of additional features, eliminating the requirement for complex 3D Boolean operations.

Findings

The direct slicing method offered significant benefits upon implementation for microcellular structures. For lattice-based nasopharyngeal swabs, it reduced data size by a factor of 1/300 and data preparation time by a factor of 1/8. Similarly, for TPMS-based ellipsoid components, it reduced data size by a factor of 1/60 and preparation time by a factor of 1/16.

Originality/value

The direct slicing method allows for bypasses the computational burdens associated with traditional indirect slicing from 3D STL data, by directly translating complex cellular structures into 2D sliced images. This method not only reduces data volume and processing time significantly but also demonstrates the versatility of sliced data preparation by integrating supplementary features using 2D operations.

Abstract

Purpose

In recent years, innovative aircraft designs have been investigated by researchers to address the environmental and economic issues for the purpose of green aviation. To keep air transport competitive and safe, it is necessary to maximize design efficiencies of the aircrafts in terms of weight and cost. The purpose of this paper is to focus on the research which has led to the development of a novel lattice fuselage design of a forward-swept wing aircraft in the conceptual phase by topology optimization technique.

Design/methodology/approach

In this paper, the fuselage structure is modelled with two different types of elements – 1D beam and 2D shell – for the validation purpose. Then, the finite element analysis coupled with topology optimization is performed to determine the structural layouts indicating the efficient distributed reinforcements. Following that, the optimal fuselage designs are obtained by comparison of the results of 1D and 2D models.

Findings

The topological results reveal the need for horizontal stiffeners to be concentrated near the upper and lower extremities of the fuselage cross section and a lattice pattern of criss-cross stiffeners should be well-placed along the sides of the fuselage and near the regions of window locations. The slight influence of windows on the optimal reinforcement layout is observed. To form clear criss-cross stiffeners, modelling the fuselage with 1D beam elements is suggested, whereas the less computational time is required for the optimization of the fuselage modelled using 2D shell elements.

Originality/value

The authors propose a novel lattice fuselage design in use of topology optimization technique as a powerful design tool. Two types of structural elements are examined to obtain the clear reinforcement detailing, which is also in agreement with the design of the DLR (German Aerospace Center) demonstrator. The optimal lattice layout of the stiffeners is distinctive to the conventional semi-monocoque fuselage design and this definitely provides valuable insights into the more efficient utilization of composite materials for novel aircraft designs.

Abstract

Purpose

The purpose of this paper is to apply lattice Boltzmann equation method (LBM) with multiple relaxation time (MRT) model, to investigate lid‐driven flow in a three‐dimensional (3D), rectangular cavity, and compare the results with flow in an equivalent two‐dimensional (2D) cavity.

Design/methodology/approach

The second‐order MRT model is implemented in a 3D LBM code. The flow structure in cavities of different aspect ratios (0.25‐4) and Reynolds numbers (0.01‐1000) is investigated. The LBM simulation results are compared with those from numerical solution of Navier‐Stokes (NS) equations and with available experimental data.

Findings

The 3D simulations demonstrate that 2D models may predict the flow structure reasonably well at low Reynolds numbers, but significant differences with experimental data appear at high Reynolds numbers. Such discrepancy between 2D and 3D results are attributed to the effect of boundary layers near the side‐walls in transverse direction (in 3D), due to which the vorticity in the core‐region is weakened in general. Secondly, owing to the vortex stretching effect present in 3D flow, the vorticity in the transverse plane intensifies whereas that in the lateral plane decays, with increase in Reynolds number. However, on the symmetry‐plane, the flow structure variation with respect to cavity aspect ratio is found to be qualitatively consistent with results of 2D simulations. Secondary flow vortices whose axis is in the direction of the lid‐motion are observed; these are weak at low Reynolds numbers, but become quite strong at high Reynolds numbers.

Originality/value

The findings will be useful in the study of variety of enclosed fluid flows.

Abstract

Purpose

While additive manufacturing via melt-extrusion of plastics has been around for more than several decades, its application to complex geometries has been hampered by the discretization of parts into planar layers. This requires wasted support material and introduces anisotropic weaknesses due to poor layer-to-layer adhesion. Curved-layer manufacturing has been gaining attention recently, with increasing potential to fabricate complex, low-weight structures, such as mechanical metamaterials. This paper aims to study the fabrication and mechanical characterization of non-planar lattice structures under cyclic loading.

Design/methodology/approach

A mathematical approach to parametrize lattices onto Bèzier surfaces is validated and applied here to fabricate non-planar lattice samples via curved-layer fused deposition modeling. The lattice chirality, amplitude and unit cell size were varied, and the properties of the samples under cyclic-loading were studied experimentally.

Findings

Overall, lattices with higher auxeticity showed less energy dissipation, attributed to their bending-deformation mechanism. Additionally, bistability was eliminated with increasing auxeticity, reinforcing the conclusion of bending-dominated behavior. The analysis presented here demonstrates that mechanical metamaterial lattices such as auxetics can be explored experimentally for complex geometries where traditional methods of comparing simple geometry to end-use designs are not applicable.

Research limitations/implications

The mechanics of non-planar lattice structures fabricated using curved-layer additive manufacturing have not been studied thoroughly. Furthermore, traditional approaches do not apply due to parameterization deformations, requiring novel approaches to their study. Here the properties of such structures under cyclic-loading are studied experimentally for the first time. Applications for this type of structures can be found in areas like biomedical scaffolds and stents, sandwich-panel packaging, aerospace structures and architecture of lattice domes.

Originality/value

This work presents an experimental approach to study the mechanical properties of non-planar lattice structures via quasi-static cyclic loading, comparing variations across several lattice patterns including auxetic sinusoids, disrupted sinusoids and their equivalent-density quadratic patterns.

Abstract

Purpose

Frontier environments – such as battlefields, hostile territories, remote locations, or outer space – drive the need for lightweight, deployable structures that can be stored in a compact configuration and deployed quickly and easily in the field. This paper seeks to introduce the concept of lattice skins is introduced to enable the design, solid freeform fabrication (SFF), and deployment of customizable structures with nearly arbitrary surface profile and lightweight multi‐functionality.

Design/methodology/approach

Using Duraform® FLEX material in a selective laser sintering machine, large deployable structures are fabricated in a nominal build chamber by decomposing them into smaller parts. Before fabrication, lattice sub‐skins are added strategically beneath the surface of the part. The lattices provide elastic energy for folding and deploying the structure or constrain expansion upon application of internal air pressure. Nearly, arbitrary surface profiles are achievable and internal space is preserved for subsequent usage.

Findings

A set of virtual and physical prototypes are presented, along with the computational modeling approach used to design them. The prototypes provide proof of concept for lattice skins as a deployment mechanism in SFF and demonstrate the effect of lattice structures on deployed shape.

Research limitations/implications

The research findings demonstrate not only the feasibility of a new deployment mechanism‐based on lattice skins – for deploying freeform structures, but also the potential utility of SFF techniques for fabricating customized deployable structures.

Originality/value

A new lattice skin mechanism is introduced for deploying structures with nearly arbitrary surface profiles and open, usable, internal space. Virtual and physical prototypes are introduced for proof of concept, along with an optimization approach for automated design of these structures.

Abstract

Purpose

The objective of this paper is to identify suitable lattice structure patterns for the design of porous bone implants manufactured using additive manufacturing.

Design/methodology/approach

The study serves to compare and analyse the mechanical behaviours between cubic and octet-truss gradient lattice structures. The method used was uniaxial compression simulations using finite element analysis to identify the translational displacements.

Findings

From the simulation results, in comparison to the cubic lattice structure, the octet-truss lattice structure showed a significant difference in mechanical behaviour. In the same design space, the translational displacement for both lattice structures increased as the relative density decreased. Apart from the relative density, the microarchitecture of the lattice structure also influenced the mechanical behaviour of the gradient lattice structure.

Research limitations/implications

Gradient lattice structures are suitable for bone implant applications because of the variation of pore sizes that mimic the natural bone structures. The complex geometry that gradient lattice structures possess can be manufactured using additive manufacturing technology.

Originality/value

The results demonstrated that the cubic gradient lattice structure has the best mechanical behaviour for bone implants with appropriate relative density and pore size.
