Abstract

Purpose

This study was conducted to analyze the effects of machining parameters on the specific energy consumption in the computerized numerical control lathe turning operation of a hardened alloy steel roll at low cutting speeds. The aim was to minimize its consumption.

Design/methodology/approach

The design matrix was based on three variable factors at three levels. Response surface methodology was used for the analysis of experimental results. Optimization was carried out by using the desirability function and genetic algorithm. A multiple regression model was used for relationship build-up.

Findings

According to desirability function, genetic algorithm and multiple regression analysis, optimal machining parameters were cutting speed 40 m/min, feed 0.2 mm/rev and depth of cut 0.50 mm, which resulted in minimal specific energy consumption of 0.78, 0.772 and 0.78 kJ/mm3, respectively. Correlation analysis and multiple regression model found a quadratic relationship between specific energy consumption with power consumption and material removal rate.

Originality/value

In the past, many researchers have developed mathematical models for specific energy consumption, but these models were developed at high cutting speed, and a majority of the models were based on the material removal rate as the independent variable. This research work developed a mathematical model based on the machining parameters as an independent variable at low cutting speeds, for a new type of large-sized hardened alloy steel roll. A multiple regression model was developed to build a quadratic relationship of specific energy consumption with power consumption and material removal rate. This work has a practical application in hot rolling industry.

Abstract

Purpose

This paper aims to solve the problems of large hard switching loss and unclear resonant parameter design in the existing inverter power supply topology.

Design/methodology/approach

This paper proposes a simple and reliable two-stage isolated inverter composed of series quasi-resonant push-pull and external freewheeling diode full-bridge inverter. The power supply topology is analyzed, the topology mode is analyzed, the mathematical model of the converter is established and the DC gain of the converter is deduced. The relationship between the load and the output gain of the resonant tank is presented, a new resonant parameter design method is proposed, and the parameter design of the resonant element of the converter is clarified.

Findings

The resonant components of the converter are designed according to the proposed resonant parameter design method, and the correctness of the method is verified by simulation and the development and testing of a 500 W experimental prototype. After experimental tests, the peak efficiency of the experimental prototype can reach 94%. Because the experimental prototype achieves soft switching, the heat generation of the switch is greatly reduced, so the heavy heat sink is removed, and the volume is reduced by about 30% compared with the traditional power supply, and the total harmonic distortion of the output voltage is about 2%.

Originality/value

The feasibility of the scheme is verified by experiments, which is of great significance for improving the efficiency of the inverter power supply and parameter optimization.

Abstract

Purpose

Because many cutting fluids contain hazardous chemical constituents, industries and researchers are looking for alternative methods to reduce the consumption of cutting fluids in machining operations due to growing awareness of ecological and health issues, government strict environmental regulations and economic pressures. Therefore, the purpose of this study is to raise awareness of the minimum quantity lubrication (MQL) technique as a potential substitute for environmental restricted wet (flooded) machining situations.

Design/methodology/approach

The methodology adopted for conducting a review in this study includes four sections: establishment of MQL technique and review of MQL machining performance comparison with dry and wet (flooded) environments; analysis of the past literature to examine MQL turning performance under mono nanofluids (M-NF); MQL turning performance evaluation under hybrid nanofluids (H-NF); and MQL milling, drilling and grinding performance assessment under M-NF and H-NF.

Findings

From the extensive review, it has been found that MQL results in lower cutting zone temperature, reduction in cutting forces, enhanced tool life and better machined surface quality compared to dry and wet cutting conditions. Also, MQL under H-NF discloses notably improved tribo-performance due to the synergistic effect caused by the physical encapsulation of spherical nanoparticles between the nanosheets of lamellar structured nanoparticles when compared with M-NF. The findings of this study recommend that MQL with nanofluids can replace dry and flood lubrication conditions for superior machining performance.

Practical implications

Machining under the MQL regime provides a dry, clean, healthy and pollution-free working area, thereby resulting the machining of materials green and environmentally friendly.

Originality/value

This paper describes the suitability of MQL for different machining operations using M-NF and H-NF.

Abstract

Purpose

The purpose of this paper, an experimental study, is to investigate the optimal machining parameters for turning of nickel-based superalloy Inconel 718 under eco-friendly nanofluid minimum quantity lubrication (NMQL) environment to minimize cutting tool flank wear (Vb) and machined surface roughness (Ra).

Design/methodology/approach

The central composite rotatable design approach under response surface methodology (RSM) is adopted to prepare a design of experiments plan for conducting turning experiments.

Findings

The optimum value of input turning parameters: cutting speed (A), feed rate (B) and depth of cut (C) is found as 79.88 m/min, 0.1 mm/rev and 0.2 mm, respectively, with optimal output response parameters: Vb = 138.633 µm and Ra = 0.462 µm at the desirability level of 0.766. Feed rate: B and cutting speed: A2 are the leading model variables affecting Vb, with a percentage contribution rate of 12.06% and 43.69%, respectively, while cutting speed: A and feed rate: B are the significant factors for Ra, having a percentage contribution of 38.25% and 18.03%, respectively. Results of validation experiments confirm that the error between RSM predicted and experimental observed values for Vb and Ra is 3.28% and 3.75%, respectively, which is less than 5%, thus validating that the formed RSM models have a high degree of conformity with the obtained experimental results.

Practical implications

The outcomes of this research can be used as a reference machining database for various metal cutting industries to establish eco-friendly NMQL practices during the turning of superalloy Inconel 718 to enhance cutting tool performance and machined surface integrity.

Originality/value

No study has been communicated till now on the turning of Inconel 718 under NMQL conditions using olive oil blended with multi-walled carbon nanotubes-based nanofluid.

Abstract

Purpose

The purpose of this paper is to examine the quality of the turned surface. The quality of the surface produced depends on the nature of the chips, which are produced while turning metal matrix composites. This quality is a function of the machining parameters, tool material, tool configuration and elements of the composites.

Design/methodology/approach

In this study, the turning of AA7075/15 wt.% SiC (particle size 20–40 µm) composites is investigated. Thirty experiments were conducted, and the chip-formation mechanism in turning AA7075/SiCp composites at various combinations of cutting speeds, feed and depth of cuts was studied.

Findings

It is observed from the response surface methodology-based experimentation that in turning of coarser reinforcement (particle size 20–40 µm) composites, total gross fracture occurs. This causes small slices of chips and a higher shear plane angle. The nature of chips produced at various combinations of cutting speeds, feed and depth of cuts is different. The chips generated were segmented, spiral in cylindrical form, connected C type, chips with saw tooth, curled chips, washer C type chips, half-curved segmented chips and small-radii segmented chips.

Originality/value

The novelty of this research is that, so far, very little work has been published on the detailed analysis of chips produced during turning of AA7075/15 wt.% SiC (particle size 20–40 µm) composites.

Abstract

Sustainable manufacturing is one of the most important and most challenging issues in present industrial scenario. With the intention of diminish negative effects associated with cutting fluids, the machining industries are continuously developing technologies and systems for cooling/lubricating of the cutting zone while maintaining machining efficiency. In the present study, three regression based machine learning techniques, namely, polynomial regression (PR), support vector regression (SVR) and Gaussian process regression (GPR) were developed to predict machining force, cutting power and cutting pressure in the turning of AISI 1045. In the development of predictive models, machining parameters of cutting speed, depth of cut and feed rate were considered as control factors. Since cooling/lubricating techniques significantly affects the machining performance, prediction model development of quality characteristics was performed under minimum quantity lubrication (MQL) and high-pressure coolant (HPC) cutting conditions. The prediction accuracy of developed models was evaluated by statistical error analyzing methods. Results of regressions based machine learning techniques were also compared with probably one of the most frequently used machine learning method, namely artificial neural networks (ANN). Finally, a metaheuristic approach based on a neural network algorithm was utilized to perform an efficient multi-objective optimization of process parameters for both cutting environment.

Abstract

Purpose

The purpose of this study is to reveal the friction reduction performance and mechanism of granular flow lubrication during the milling of difficult-to-machining materials and provide a high-performance lubrication method for the precision cutting of nickel-based alloys.

Design/methodology/approach

The milling tests for Inconel 718 superalloy under dry cutting, flood lubrication and granular flow lubrication were carried out, and the milling force and machined surface quality were used to evaluate their friction reduction effect. Furthermore, based on the energy dispersive spectrometer (EDS) spectrums and the topographical features of machined surface, the lubrication mechanism of different granular mediums was explored during granular flow lubrication.

Findings

Compared with flood lubrication, the granular flow lubrication had a significant force reduction effect, and the maximum milling force was reduced by about 30%. At the same time, the granular flow lubrication was more conducive to reducing the tool trace size, repressing surface damage and thus achieving better surface quality. The soft particles had better friction reduction performance than the hard particles with the same particle size, and the friction reduction performance of nanoscale hard particles was superior to that of microscale hard particles. The friction reduction mechanism of MoS2 and WS2 soft particles is the mending effect and adsorption film effect, whereas that of SiO2 and Al2O3 hard particles is mainly manifested as the rolling and polishing effect.

Originality/value

Granular flow lubrication was applied in the precision milling of Inconel 718 superalloy, and a comparative study was conducted on the friction reduction performance of soft particles (MoS2, WS2) and hard particles (SiO2, Al2O3). Based on the EDS spectrums and topographical features of machined surface, the friction reduction mechanism of soft and hard particles was explored.

Abstract

Purpose

The aim of this study is to first investigate the surface integrity of cylindrical rollers under grinding process and then design a reasonable superfinishing process that improve the anti-fatigue performance of cylindrical rollers by optimization of the surface integrity.

Design/methodology/approach

First, the white and dark layers produced by the grinding process is analyzed by microscope. Then, the influence of oilstone pressure on the stock removal, surface precision and crowned profile are explored. Finally, an optimal superfinishing process and a novel turnaround device are designed to improve surface integrity.

Findings

The experimental results show that as the oilstone pressure increases, the stock removal first increases and then remains stable. This hints that the stock removal of a single-time superfinishing process has an upper limit. In the current conditions, the maximum stock removal is 6 µm. Double-time superfinishing process and the turnover device can effectively eliminate the white and dark layers and improve the symmetric of roller profile. In addition, the surface precision is also improved.

Originality/value

The surface integrity of bearing rollers is very important to the application of industry field. The findings and the methods in the study can be helpful to improve the surface integrity of the bearing rollers.

Purpose

Police training is in a period of transition, requiring new recruits to already have, or work towards, a policing degree. However, recruitment procedures have not significantly changed in the past few decades. With psychometric testing commonplace in North America and Australasia to help ensure the right recruits are selected, this research seeks to understand if police trainers feel there is scope for a similar process in the United Kingdom (UK).

Design/methodology/approach

Twenty-five police training staff across four different police forces took part in a total of six focus groups to discuss views on this and other areas of recruitment.

Findings

Results indicated that police trainers are concerned about the quality and aptitude of recruits. Support was given for the introduction of formal psychometric testing to prevent unsuitable candidates from successfully joining and/or to give trainers better insight into the personalities of their students.

Originality/value

There was general concern from female trainers that the police environment new recruits entered still bore elements of covert sexism. Trainers' views on reforms to police recruitment, the implications of this and areas for future study are discussed.
