Abstract

Purpose

The purpose of this paper is to present the application of a procedure for the quality control of stainless steel tubes produced for automotive exhaust systems from a leading company in the steel sector, based on the Delphi method in accordance with the ISO/TS 16949:2009 and the ISO 9000:2008. Using Delphi methodology, it was possible to identify the main problems in the production lines object of the study, the main defects and their causes. Statistical methods were used to monitor process compliance and capacity. The panel of experts involved in Delphi method was able to identify causes of non‐compliance and suggest corrective actions.

Design/methodology/approach

The quality procedure implemented involves the application of the Delphi method and the ISO/TS 16949:2009 standard in conjunction with ISO 9000:2008 to the production line of welded tubes for exhaust systems. The statistical methods used to monitor the process were mainly control charts. Capability index, Cp and Cpk, were used to measure the process attitude to produce compliant outputs. Dimensional data were acquired by non‐destructive testing on diameters and X‐R charts were used to graphically represent the process state of control. Destructive tests were performed to monitor the welding quality and P‐chart were used to assess the proportion of nonconforming units.

Findings

In this work, a procedure was developed in order to characterize the production process of TXM tubes realized in the line 31 of the leader company plant. The use of Delphi methodology, in order to incorporate experts opinions in the quality control of stainless steel tubes, was one of the main points of this work. The panel of experts worked together to identify process issues, define their causes and propose corrective actions. The paper provides an overview about the quality approach of one of the world's largest companies in the production of steel and shows also how the statistical tools are used in order to manage process behavior.

Originality/value

The value of this paper is to illustrate an innovative approach to a real life quality problem; it demonstrates how the application of qualitative and quantitative quality instruments in accordance with technical specification can help in increasing and maintaining product compliance and in optimizing the management of resources.

Abstract

Purpose

The purpose of this paper is to investigate the influence of technical and management practices of a new product development (NPD) project on the project success in terms of observed value-added time. The authors address the research questions: “How do the product innovation aspects, information process, suppliers integration and project team aspects influence the success of NPD projects in terms of observed value-added time?”

Design/methodology/approach

Specific hypotheses are posed based on literature research and semi-structured interviews with project managers used for the pilot study. In total, 40 projects carried out by multinational corporation, concerning NPD, are analysed, comparing product and project features with results obtained in terms of performance indexes usually used in “Lean Production” sector: “waste time”; and “type of wastes”.

Findings

This research highlighted that “over-processing” is the most important waste made in the projects when the product concept is Completely New. Great support has been found for the hypothesis that a clear definition of products’ concept can reduce waste time. Unexpected result has been obtained analysing “Information process aspects” category where the more frequent use of support systems (i.e. quality function deployment, computer-integrated manufacturing, computer-aided design, etc.) tended to increase waste time. Important connections have also been found between project team aspects and low waste time.

Practical implications

The identification of sources of waste can help managers to assess their current innovation practices, identify gaps between their current practice and best practice, and define action plans to close those gaps.

Originality/value

In literature, researches exploring the effects that both organizational and managerial factors have on value-added has received only scant attention. This study attempts to bridge this gap, and takes a first step to investigate the role of product innovation aspects, information process, supplier integration and project team aspects in “value-added time” in a NPD project.

Abstract

Purpose

This study aims to comparatively discuss the effect of lean manufacturing (LM) implementation in the manufacturing sectors of developing and developed countries.

Design/methodology/approach

An in-depth literature review focused on previous research published between 2015 and March 2020. The papers published by the databases such as Google Scholar, Scopus, ProQuest and Web of Science were used in the study. A total of 63 studies that focused on LM application in manufacturing industries in developing and developed countries were used in the research.

Findings

It was observed that LM improves operational performance for manufacturing organizations in developing and developed countries. Small and medium-sized enterprises in both developed and developing countries have difficulties transforming their organizations into lean organizations compared to large enterprises. Furthermore, the review also found that there seems to have been no paper had reported the negative impact of implementing LM in manufacturing industries in developing and developed countries from 2015 to March 2020.

Research limitations/implications

The study used research papers written between January 2015 and March 2020 and only considered manufacturing organizations from developed and developing nations.

Practical implications

The study provides more insight into LM implementation in developing and developed countries. It gives the LM practices and the implications of applying these practices in manufacturing organizations for developing and developed countries.

Originality/value

A preliminary review of papers indicated that this seems to be the first paper that comparatively studies how LM implementation has affected manufacturing organizations in developed and developing countries. The study also assessed the LM practices commonly used by the manufacturing industries in developing and developed countries.

Abstract

Purpose

The purpose of this paper is to contribute to the existing knowledge system of lean supply chain management (LSCM), i.e. by using main path analysis, and the authors extract the main development track of LSCM. It is advantageous for relevant scholars to deepen their understanding of this academic field from a bibliometrics view to grasp the future directions better.

Design/methodology/approach

Structuring a citation network with the processed data set containing 866 papers and relevant information collected from Web of Science (WoS). Conducting review analyses aiming at the main paths that are extracted from the above citation network.

Findings

There are two different evolution paths in LSCM field, i.e. improving corporate sustainability performance through combining lean and green practices, and seeking the balance between lean and agility to structure leagile supply chain for specific industries. LSCM research studies mainly focus on five aspects: (1) establishment and development of LSCM theory; (2) structuration of lean supply chain; (3) research studies of the relationship between LSCM and corporate performance; (4) supply chain evaluation system; and (5) review and vista of LSCM field. The intersection of two knowledge evolute routes would be Industry 4.0, which is an integrated theory system combining lean, agility, green and other supply chain thinking.

Research limitations/implications

The data set collected from WoS cannot contain all the research studies about LSCM is the main research limitation. Sustainability, as represented by environmental performance, will continue to be a major pursuit of this field. Integrating LSCM in Industry 4.0 will be the next hotspot in LSCM field.

Practical implications

Providing the main research contents and common methods of LSCM field. It is conducive to deepening the understanding of relevant practitioners and scholars to LSCM field from a dynamic perspective.

Originality/value

To the best of the authors’ knowledge, it is the first time to reveal the knowledge diffuse trajectories of LSCM under different view with main path analysis. This study is unique that it provides a new view to understand the field of LSCM.

Abstract

Purpose

The purpose of this paper is to uncover the significance of quick changeovers in the packaging line of a pharmaceutical company. Using an integration of different lean practices, the study aims to reduce the batch change and changeover time up to 50 per cent, increasing overall equipment effectiveness by 25 per cent.

Design/methodology/approach

The paper gives setup instructions and guidelines for preparing the standardized setup procedure without ignoring the actual constraints in a pharmaceutical company. It uses a case study to generate an integrated setup reduction approach, utilizing single-minute exchange of die tools (SMED) in combination with suppliers, inputs, process, outputs and customers (SIPOC), Kanban, 5S techniques and Total Productive Maintenance (TPM) indexes to achieve faster setups.

Findings

The SMED approach helps the pharmaceutical company to eliminate unwanted activities and to externalize and reduce the internal activities by simplification or standardization. The application of other tools, such as 5S and Kanban tool-kits, allowed the company to optimize the process and reduce the standard deviation of the changeover times. Good manufacturing practice (GMP) procedures of the pharmaceutical sector limit the conversion of internal setup elements to external setup elements.

Originality/value

The paper demonstrates the practical application of SMED, showing how it can bring real breakthroughs in productivity to a pharmaceutical company. Moreover, in this work, we highlight the importance of an integration of different lean practices to reduce variation in the changeover time. In particular, the standardization of setup tasks and the increased reliability in the material supply chain, in addition to reducing the changeover mean time can also reduce the standard deviation of the setup process time.

Abstract

Purpose

The kitting feeding policy creates kits with the parts of each product to assemble. Each kit contains elements with heterogeneous physical properties imposing heterogeneous logistic facilities and management solutions for storage and handling. The purpose of this paper is to present and apply a two-step procedure to design the part warehouse layout and to assign locations in case of kitting with high-variety part attributes. The proposed procedure aims at reducing the kitting travelled distance, shortening the picker paths, best positioning the components in the warehouse to enhance the possibility of creating kits through a single corridor access. The saturation of the warehouse and the minimization of the required storage space are also considered.

Design/methodology/approach

Starting from part categorization, the proposed two-step procedure, of general applicability, designs the component warehouse, sizing the corridors (Step 1) before clustering the kits in terms of part commonality and best-assigning clusters to corridors (Step 2) with the goal of reducing the travelled distance and saturating the available storage space.

Findings

A comparison model considers the traditional versus the proposed warehouse layout highlighting the potential saving in the picker travelled distance. A case study taken from the harvesting machine agricultural sector exemplifies the applicability and the practical implications of this research.

Originality/value

Elements of originality are the warehouse design strategy and the assignment model for parts based on their physical attributes and their occurrence in the assembly kits. Finally, the case study taken from industry, with a high number of components and part categories, adds value to the research making the proposed procedure able to address large-scale industrial problems.

Abstract

Purpose

Flexible automated assembly is an emerging need in several industries. The purpose of this paper is to address the introduction of an innovative concept in flexible assembly: the fully flexible assembly system (F‐FAS).

Design/methodology/approach

After an analysis of the state of the art, the authors describe the proposed F‐FAS, from a layout, constitutional elements, functioning principles and working cycle point of view. Second, the authors compare the traditional FAS and the manual assembly system versus the proposed F‐FAS according to their throughput and unit production costs, deriving a convenience map as a function of the number of components used in assembly and of the efficiency of the F‐FAS. Finally, using a prototype work cell developed at the Robotics Laboratory of University of Padua, the authors validate the F‐FAS concept.

Findings

Results of the research indicate that the concept of full‐flexibility can be exploited to bring automation to a domain where traditional FAS are not competitive versus manual assembly. In fact, the F‐FAS outperforms both traditional FAS and manual assembly, in terms of unit direct production costs, when the size of the batch is small, the number of components used in assembly is large and the efficiency of the F‐FAS is reasonably high. The F‐FAS prototype demonstrated the possibility of working, for certain conditions (models/components/production mix), in the F‐FAS convenience area, highlighting the achievable cost reduction versus traditional assembly systems.

Originality/value

The novelty of the study lies in the F‐FAS concept, its performances in terms of flexibility, compactness, throughput and unit direct production costs. A prototype work cell validated the concept and demonstrated its viability versus traditional assembly systems, thanks to convenience analysis.
