Abstract

Purpose

Warehouse picking is often referred to as the most labour-intensive, expensive and time consuming operation in manual warehouses. These factors are becoming even more crucial due to recent trends in manufacturing and warehousing requiring the processing of orders that are always smaller and needed in a shorter time. For this reason, in recent years more efficient and better performing systems have been developed, employing various technological solutions that can support pickers during their work. The purpose of this paper is to introduce a comparison of five paperless picking systems (i.e. barcodes handheld, RFID tags handheld, voice picking, traditional pick-to-light, RFID pick-to-light).

Design/methodology/approach

For this reason, in recent years more efficient and better performing systems have been developed, employing various technological solutions that can support pickers during their work. The present paper introduces a comparison of five paperless picking systems (i.e. barcodes handheld, RFID tags handheld, voice picking, traditional pick-to-light, RFID pick-to-light.

Findings

The proposed approach contributes to the understanding of the performance of different technologies in different application fields; some solutions are more suitable for a low-level warehouse, others bring greater benefits in the case of picking from multilevel shelving.

Originality/value

The study concerns an issue that until now has received very little attention in the literature. It compares some traditional solutions with some innovative ones by an economic evaluation. The presented hourly cost function also takes into account the different errors arising and their probability of occurrence.

Abstract

Purpose

Order picking is one of the most costly logistics processes in warehouses. As a result, the optimization of order picking processes has received an increased attention in recent years. One potential source for improving order picking is the reduction of picker blocking. The purpose of this paper is to investigate picker blocking under different storage assignment and order picker-route combinations and evaluate its effects on the performance of manual order picking processes.

Design/methodology/approach

This study develops an agent-based simulation model (ABS) for order picking in a rectangular warehouse. By employing an ABS, we are able to study the behaviour of individual order pickers and their interactions with the environment.

Findings

The simulation model determines shortest mean throughput times when the same routing policy is assigned to all order pickers. In addition, it evaluates the efficiency of alternative routing policies–storage assignment combinations.

Research limitations/implications

The paper implies that ABS is well-suited for further investigations in the field of picker blocking, for example, with respect to the individual behaviour of agents.

Practical implications

Based on the results of this paper, warehouse managers can choose an appropriate routing policy that best matches their storage assignment policy and the number of order pickers employed.

Originality/value

This paper is the first to comprehensively study the effects of different combinations of order picker routing and storage assignment policies on the occurrence of picker blocking.

Abstract

Class‐based storage (CBS) partitions stock‐keeping units (SKUs) into storage classes by demand and randomly assigns storage locations within each storage class area. This study compares the performance implications of CBS to both random and volume‐based storage (VBS) for a manual order picking warehouse. In addition, this study considers the effect of the number of storage classes, the partition of storage classes, and the storage implementation strategy applied in the warehouse. The simulation results show that CBS provides savings in picker travel over random storage and offers performance that approaches VBS. Other operational issues having an impact on warehouse performance are examined. The results offer managers insight for improving distribution center operations.

Abstract

Purpose

This research investigates how to optimize storage location assignment to decrease the order picking time and the waiting time of orders in the staging area of low-temperature logistics centers, with the goal of reducing food loss caused by temperature abuse.

Design/methodology/approach

The authors applied ABC clustering to the products in a simulated database of historical orders modeled after the actual order pattern of a large cold logistics company; then, the authors mined the association rules and calculated the sales volume correlation indices of the ordered products. Finally, the authors generated three different simulated order databases to compare order picking time and waiting time of orders in the staging area under eight different storage location assignment strategies.

Findings

All the eight proposed storage location assignment strategies significantly improve the order picking time (by up to 8%) and the waiting time of orders in the staging area (by up to 22%) compared with random placement.

Research limitations/implications

The results of this research are based on a case study and simulated data, which implies that, if the best performing strategies are applied to different environments, the extent of the improvements may vary. Additionally, the authors only considered specific settings in terms of order picker routing, zoning and batching: other settings may lead to different results.

Practical implications

A storage location assignment strategy that adopts dispersion and takes into consideration ABC clustering and shipping frequency provides the best performance in minimizing order picker's travel distance, order picking time, and waiting time of orders in the staging area. Other strategies may be a better fit if the company's objectives differ.

Originality/value

Previous research on optimal storage location assignment rarely considered item association rules based on sales volume correlation. This study combines such rules with several storage planning strategies, ABC clustering, and two warehouse layouts; then, it evaluates their performance compared to the random placement, to find which one minimizes the order picking time and the order waiting time in the staging area, with a 30-min time limit to preserve the integrity of the cold chain. Order picking under these conditions was rarely studied before, because they may be irrelevant when dealing with temperature-insensitive items but become critical in cold warehouses to prevent temperature abuse.

Abstract

Purpose

In order-picking activities, the performance of the system can be influenced by different variables such as the order to be fulfilled, the distance to be covered or the experience of operators. Usually, this kind of activity is performed by operators rather than machines to assure flexibility. Consequently, their fatigue accumulation can decrease the performance of the overall system. The purpose of this paper is to define the kind of device to be used in an order-picking context, to obtain data which can be utilized for the evaluation of the level of fatigue and to improve the performance of the picking system.

Design/methodology/approach

The paper presents a comparison between existing fatigue methods which can be applied in a picking context. In addition, an analysis of the physiological literature for the evaluation of a new device for the monitoring of fatigue level is carried on and its practical use is shown.

Findings

The proposed research identifies in the heart rate monitor the device that, thanks to its advantages, can be the best one to be used in an industrial context for monitoring the physical fatigue of operators.

Originality/value

This study considers the importance of human factors in picking activities such as physical fatigue of operators and the need to have validated tools to monitor and to define the level of fatigue accumulation in each activity of different rate and duration.

Abstract

Purpose

The purpose of this paper is to show that intentional demand forecast bias can improve warehouse capacity planning and labour efficiency. It presents an empirical methodology to detect and implement forecast bias.

Design/methodology/approach

A forecast model integrates historical demand information and expert forecasts to support active bias management. A non-linear relationship between labour productivity and forecast bias is employed to optimise efficiency. The business analytic methods are illustrated by a case study in a consumer electronics warehouse, supplemented by a survey among 30 warehouses.

Findings

Results indicate that warehouse management systematically over-forecasts order sizes. The case study shows that optimal bias for picking and loading is 30-70 per cent with efficiency gains of 5-10 per cent, whereas the labour-intensive packing stage does not benefit from bias. The survey results confirm productivity effects of forecast bias.

Research limitations/implications

Warehouse managers can apply the methodology in their own situation if they systematically register demand forecasts, actual order sizes and labour productivity per warehouse stage. Application is illustrated for a single warehouse, and studies for alternative product categories and labour processes are of interest.

Practical implications

Intentional forecast bias can lead to smoother workflows in warehouses and thus result in higher labour efficiency. Required data include historical data on demand forecasts, order sizes and labour productivity. Implementation depends on labour hiring strategies and cost structures.

Originality/value

Operational data support evidence-based warehouse labour management. The case study validates earlier conceptual studies based on artificial data.

Abstract

Purpose

Vertical lift module (VLM) is a parts-to-picker system for order picking of small products, which are stored into two columns of trays served by a lifting crane. A dual-bay VLM order picking (dual-bay VLM-OP) system is a particular solution where the operator works in parallel with the crane, allowing higher throughput performance. The purpose of this paper is to define models for different operating configurations able to improve the total throughput of the dual-bay VLM-OP system.

Design/methodology/approach

Analytical models are developed to estimate the throughput of a dual-bay VLM-OP. A deep evaluation has been carried out, considering different storage assignment policies and the sequencing retrieval of trays.

Findings

A more accurate estimation of the throughput is demonstrated, compared to the application of previous models. Some use guidelines for practitioners and academics are derived from the analysis based on real data.

Originality/value

Differing from previous contributions, these models include the acceleration/deceleration of the crane and the probability of storage and retrieve of each single tray. This permits to apply these models to different storage assignment policies and to suggest when these policies can be profitably applied. They can also model the sequencing retrieval of trays.

Abstract

Purpose

The literature on warehouse performance assessments is mainly focussed on the efficiency and effectiveness of an action or activity due to customer demand and tailored fulfilment, with less attention being given to the performance measurement of each function of the warehouse and its overall productivity. Therefore, this study was aimed at revising the key warehouse performance metrics to a set of productivity measurement indicators that can be adopted internationally for benchmarking productivity performance.

Design/methodology/approach

A literature review and semi-structured survey questionnaire were used for this study. The importance of warehouse productivity performance was reviewed to revamp the measurement indicators. Through the use of a directed content analysis and descriptive analysis, an extensive study was carried out to analyze existing warehouse productivity indicators.

Findings

The findings of this study provide comprehensive references for practitioners and academicians for improving the classification of productivity measurements from existing key performance metrics for warehousing. Also, this paper highlights the warehouse resources related to the respective warehouse operation activities.

Research limitations/implications

The study was limited to productivity performance indicators adapted from Staudt et al. (2015). Furthermore, the samples for this study comprised Malaysian academicians and practitioners in the related field. The findings can be adapted on a global scale as this study implemented general warehouse operation processes.

Originality/value

Consequently, the contributions of this study are that it provides relevant benchmarks for key productivity performance indicators in the warehousing sector that has worldwide applicability and the developed model provides a conceptual platform from which further theoretical and empirical developments can be carried out.

Abstract

Purpose

This paper focuses on quantifying and ranking the “7-Deadly” Wastes in the warehouse environment. The purpose of this paper is to develop a prioritized road map that would guide the implementation of the “7-Deadly” Wastes and their related waste-reduction practices in a warehouse environment for improving warehouse operational performance.

Design/methodology/approach

A four-stage approach was used to achieve the objectives of the study. A Delphi technique was employed to develop indicators of waste-reduction practices at the warehouse activities level and categorize them according to the “7-Deadly” wastes. Whereas categories ranked based on statistical analysis, a regression analysis was used to explore the impacts of this ranking.

Findings

The results of the regression analysis showed a significant influence of the ranked “7-Deadly” wastes on warehouse operational performance. The paper develops a road map for implementing waste-reduction practices in the warehouse.

Originality/value

The paper proposes a road map comprising warehouse waste categories. It develops an integrated approach to quantify, rank and prioritize initiatives to adopt the categories of the “7-Deadly” Wastes that would (not) affect warehouse operational performance.

Purpose

Effective inventory management is crucial for SMEs due to limited resources and higher risks like cash flow, storage space, and stockouts. Hence, the aim is to explore how technology and know-how can be integrated with inventory practices and impact operational performance.

Design/methodology/approach

The basis of the analysis was collecting papers from a wide range of databases, which included Scopus, Web of Science, and Google Scholar. In the first phase of the process, a search string with as many as nine related keywords was used to obtain 175 papers. It further filtered them based on their titles and abstracts to retain 95 papers that were included for thorough analysis.

Findings

The study introduced innovative methods of measuring inventory practices by exploring the impact of know-how. It is the first of its kind to identify and demonstrate how technical, technological, and behavioral know-how can influence inventory management practices and ultimately impact the performance of emerging SMEs. This study stands out for its comprehensive approach, which covers traditional and modern inventory management technologies in a single study.

Research limitations/implications

The study provides valuable insights into the interplay between technical, technological, and behavioral know-how in inventory management practices and their effects on the performance of emerging SMEs in Industry 5.0 in the light of RBV theory.

Originality/value

The RBV theory and the Industry 5.0 paradigm are used in this study to explore how developing SMEs' inventory management practices influence their performance. This study investigates the effects of traditional and modern inventory management systems on business performance. Incorporating RBV theory with the Industry 5.0 framework investigates firm-specific resources and technological advances in the current industrial revolution. This unique technique advances the literature on inventory management and has industry implications.
