Abstract

This paper describes an automated design system for nuclear structural components under complicated loading conditions. As a basic strategy of designing structures considering various loading conditions, the “generate and test” strategy is adopted because of simplicity and broad applicability. The object‐oriented knowledge representation technique is adopted to store knowledge modules related to design problems, while the data‐flow processing technique is utilized as an inference mechanism among the knowledge modules. As efficient design modification mechanisms, the present system utilizes two approaches, (a) an empirical approach based on experts’ empirical knowledge and the fuzzy control, and (b) a mathematical approach based on numerical sensitivity analysis. Using the present system, one can also obtain a “design window” which designates a satisfaction area for all design criteria in a design variable space. The fundamental performances of this system are clearly demonstrated through the design of a two‐dimensional model of the fusion first wall with a circular cooling channel.

Abstract

Describes the parameter estimation procedures for the non‐linear finite element analysis using the hierarchical neural network. These procedures can be classified as the neural network based inverse analysis, which has been investigated by the authors. The optimum values of the parameters involved in the non‐linear finite element analysis are generally dependent on the configuration of the analysis model, the initial condition, the boundary condition, etc., and have been determined in a heuristic manner. The procedures to estimate such multiple parameters consist of the following three steps: a set of training data, which is produced over a number of non‐linear finite element computations, is prepared; a neural network is trained using the data set; the neural network is used as a tool for searching the appropriate values of multiple parameters of the non‐linear finite element analysis. The present procedures were tested for the parameter estimation of the augmented Lagrangian method for the steady‐state incompressible viscous flow analysis and the time step evaluation of the pseudo time‐dependent stress analysis for the incompressible inelastic structure.

Abstract

Purpose

Laser-based powder bed fusion (LPBF) is a new method for forming thin-walled parts, but large cooling rates and temperature gradients can lead to large residual stresses and deformations in the part. This study aims to reduce the residual stress and deformation of thin-walled parts by a specific laser rescanning strategy.

Design/methodology/approach

A three-dimensional transient finite element model is established to numerically simulate the LPBF forming process of multilayer and multitrack thin-walled parts. By changing the defocus amount, the laser in situ annealing process is designed, and the optimal rescanning parameters are obtained, which are verified by experiments.

Findings

The results show that the annealing effect is related to the average surface temperature and scan time. When the laser power is 30 W and the scanning speed is 20 mm/s, the overall residual stress and deformation of the thin-walled parts are the smallest, and the in situ annealing effect is the best. When the annealing frequency is reduced to once every three layers, the total annealing time can be reduced by more than 60%.

Originality/value

The research results can help better understand the influence mechanism of laser in situ annealing process on residual stress and deformation in LPBF and provide guidance for reducing residual stress and deformation of LPBF thin-walled parts.

Abstract

Purpose

Support structures used in laser powder bed fusion are often difficult to clean from unsintered powder at the end of the process. This issue can be significantly reduced through a proper design of these auxiliary structures. This paper aims to investigate preliminary the airflow within differently oriented support structures and to provide design guidelines to enhance their cleanability, especially the depowdering of them.

Design/methodology/approach

This study investigates the cleanability of support structures in powder bed fusion technology. Digital models of cleaning operations were designed through computer-aided engineering systems. Simulations of the airflow running into the powder entrapped within the thin walls of auxiliary supports were implemented by computational fluid dynamics. This approach was applied to a set of randomly generated geometrical configurations to determine the air turbulence intensity depending on their design.

Findings

The results, which are based on the assumption that a relationship exists between turbulence and powder removal effectiveness, demonstrated that the maximum cleanability is obtainable through specific relative rotations between consecutive support structures. Furthermore, it was possible to highlight the considerable influence of the auxiliary structures next to the fluid inlet. These relevant findings establish optimal design rules for the cleanability of parts manufactured by powder bed fusion processes.

Originality/value

This study presents a preliminary investigation into the cleanability of support structures in laser powder bed fusion, which has not been addressed by previous literature. The results allow for a better understanding of the fluid dynamics during cleaning operations. New guidelines to enhance the cleanability of support structures are provided based on the results of simulations.

Abstract

Purpose

Mathematical and numerical models are developed to study the melting of a Phase Change Material (PCM) inside a 2D cavity. The bottom of the cell is heated at constant and uniform temperature or heat flux, assuming that the rest of the cavity is completely adiabatic. The paper used suitable numerical methods to follow the interface temporal evolution with a good accuracy. The purpose of this paper is to show how the evolution of the latent energy absorbed to melt the PCM depends on the temperature imposed on the lower wall of the cavity.

Design/methodology/approach

The problem is written with non-homogeneous boundary conditions. Momentum and energy equations are numerically solved in space by a spectral collocation method especially oriented to this situation. A Crank-Nicolson scheme permits the resolution in time.

Findings

The results clearly show the evolution of multicellular regime during the process of fusion and the kinetics of phase change depends on the boundary condition imposed on the bottom cell wall. Thus the charge and discharge processes in energy storage cells can be controlled by varying the temperature in the cell PCM. Substantial modifications of the thermal convective heat and mass transfer are highlighted during the transient regime. This model is particularly suitable to follow with a good accuracy the evolution of the solid/liquid interface in the process of storage/release energy.

Research limitations/implications

The time-dependent physical properties that induce non-linear coupled unsteady terms in Navier-Stokes and energy equations are not taken into account in the present model. The present model is actually extended to these coupled situations. This problem requires smoother geometries. One can try to palliate this disadvantage by constructing smoother approximations of non-smooth geometries. The augmentation of polynomials developments orders increases strongly the computing time. When the external heat flux or temperature imposed at the PCM is much greater than the temperature of the PCM fusion, one must choose carefully some data to assume the algorithms convergence.

Practical implications

Among the areas where this work can be used, are: buildings where the PCM are used in insulation and passive cooling; thermal energy storage, the PCM stores energy by changing phase, solid to liquid (fusion); cooling and transport of foodstuffs or pharmaceutical or medical sensitive products, the PCM is used in the food industry, pharmaceutical and medical, to minimize temperature variations of food, drug or sensitive materials; and the textile industry, PCM materials in the textile industry are used in microcapsules placed inside textile fibres. The PCM intervene to regulate heat transfer between the body and the outside.

Originality/value

The paper's originality is reflected in the precision of its results, due to the use of a high-accuracy numerical approximation based on collocation spectral methods, and the choice of Chebyshev polynomials basis in both axial and radial directions.

Abstract

Purpose

This study aims to investigate the effect of the wall thickness, deposition orientation and two different post-processing methods on the local mechanical properties and microstructure of additively manufactured parts made of maraging steel. In order to examine the local properties of the build, miniaturized testing specimens were employed. Before application of small-sized specimens, their performance was verified.

Design/methodology/approach

The investigation was composed of two stages. As first, the part thickness, specimen size and orientation were studied on a laser-powder bed fusion (L-PBF) platform with deposited walls of various thicknesses made of maraging steel. Subsequently, the influence of different heat-treatment methods was investigated on the final product, i.e. impellers. The miniaturized and standard tensile tests were performed to investigate the local mechanical properties. The porosity, microstructures and fracture surfaces were analysed by X-ray-computed tomography, X-ray diffraction and scanning electron microscopy with electron backscatter diffraction.

Findings

The results revealed good agreement between the values provided by miniaturized and standard specimens. The thinnest parts produced had the largest pores and the highest scatter of elongation values. In these cases, also the sub-contour porosity was observed. Part thickness affected pores’ size and results repeatability but not total porosity. The two-step heat-treatment (solutionizing and age-hardening) exhibited the highest yield and ultimate tensile strength.

Practical implications

The microstructure and local mechanical properties were studied on L-PBF platform with deposited walls of various thicknesses. Subsequently, a detailed analysis was conducted on real components (impellers) made of maraging steel, commonly used in tooling, automotive and aerospace industries.

Originality/value

The broadly understood quality of manufactured parts is crucial for their reliable and long-lasting operation. The findings presented in the manuscript allow the readers better understanding of the connection between deposition parameters, post-processing, microstructure and mechanical performance of additive manufacturing-processed parts.

Abstract

Purpose

In ultrasonic A‐scan technique the depth and the size of the defect in the material can be determined from the position and amplitude of the reflected echo on the cathode ray tube screen. However, the main difficulty in ultrasonic testing is the precise recognition of the defect type. The purpose of this paper is to develop analysis software to interpret defects of single‐v butt‐welded mild steel plates in ultrasonic testing.

Design/methodology/approach

This paper establishes a relationship between types of defects in single‐v butt‐welded mild steel plates and the corresponding amplitudes and widths of echo signals, defect positions and beam directions.

Findings

Using this relationship it develops analysis software named “ULTRASL‐1” to predict the type of unknown defects by minimizing the effect of the size and geometry of defect on echo amplitude which is the main limitation in using echo amplitude for identification of defect type.

Research limitations/implications

This paper limits for defects like slag, isolated pore, porosity, lack of inter‐run fusion, lack of side‐wall fusion, crack and lack of penetration in single‐v butt‐welded mild steel plates.

Originality/value

The significance of this work is the introduction of a specialized procedure and a software programme to identify type of defect, so that non‐destructive testing personnel with any level of experience can share the expertise of the best operators in the industry. Hence, it will support to reduce one of the main problems concerning ultrasonic testing, i.e. the difficulties in recognition of defect type.

Abstract

Purpose

The purpose of this study is, to compare laser-based additive manufacturing and subtractive methods. Laser-based manufacturing is a widely used, noncontact, advanced manufacturing technique, which can be applied to a very wide range of materials, with particular emphasis on metals. In this paper, the governing principles of both laser-based subtractive of metals (LB-SM) and laser-based powder bed fusion (LB-PBF) of metallic materials are discussed and evaluated in terms of performance and capabilities. Using the principles of both laser-based methods, some new potential hybrid additive manufacturing options are discussed.

Design methodology approach

Production characteristics, such as surface quality, dimensional accuracy, material range, mechanical properties and applications, are reviewed and discussed. The process parameters for both LB-PBF and LB-SM were identified, and different factors that caused defects in both processes are explored. Advantages, disadvantages and limitations are explained and analyzed to shed light on the process selection for both additive and subtractive processes.

Findings

The performance of subtractive and additive processes is highly related to the material properties, such as diffusivity, reflectivity, thermal conductivity as well as laser parameters. LB-PBF has more influential factors affecting the quality of produced parts and is a more complex process. Both LB-SM and LB-PBF are flexible manufacturing methods that can be applied to a wide range of materials; however, they both suffer from low energy efficiency and production rate. These may be useful when producing highly innovative parts detailed, hollow products, such as medical implants.

Originality value

This paper reviews the literature for both LB-PBF and LB-SM; nevertheless, the main contributions of this paper are twofold. To the best of the authors’ knowledge, this paper is one of the first to discuss the effect of the production process (both additive and subtractive) on the quality of the produced components. Also, some options for the hybrid capability of both LB-PBF and LB-SM are suggested to produce complex components with the desired macro- and microscale features.

Abstract

Purpose

The purpose of this paper is to study the effects of printing strategies and processing parameters on wall thickness, microhardness and compression strength of Inconel 718 superalloy thin-walled honeycomb lattice structures manufactured by laser powder bed fusion (L-PBF).

Design/methodology/approach

Two printing contour strategies were applied for producing thin-walled honeycomb lattice structures in which the laser power, contour path, scanning speed and beam offset were systematically modified. The specimens were analyzed by optical microscopy for dimensional accuracy. Vickers hardness and quasi-static uniaxial compression tests were performed on the specimens with the least difference between the design wall thickness and the as built one to evaluate their mechanical properties and compare them with the counterparts obtained by using standard print strategies.

Findings

The contour printing strategies and process parameters have a significant influence on reducing the fabrication time of thin-walled honeycomb lattice structures (up to 50%) and can lead to improve the manufacturability and dimensional accuracy. Also, an increase in the young modulus up to 0.8 times and improvement in the energy absorption up to 48% with respect to those produced by following a standard strategy was observed.

Originality/value

This study showed that printing contour strategies can be used for faster fabrication of thin-walled lattice honeycomb structures with similar mechanical properties than those obtained by using a default printing strategy.

Abstract

Purpose

This paper aims to investigate melting heat transfer of a non-Newtonian phase change material (PCM) in a cylindrical enclosure-space between two tubes using a deformed mesh method.

Design/methodology/approach

Metal foam porous layers support the inner and outer walls of the enclosure. The porous layers and clear space of the enclosure are filled with PCM. The natural convection effects during the phase change are taken into account, and the governing equations for the molten region and solid region of the enclosure are introduced. The governing equations are transformed into non-dimensional form and then solved using finite element method. The results are compared with the literary works and found in good agreement. The non-Newtonian effects on the phase change heat transfer and melting front are studied.

Findings

The results show that the increase of non-Newtonian effects (the decrease of the power-law index) enhances the heat melting process in the cavity at the moderate times of phase change heat transfer. The temperature gradients in porous metal foam over the hot wall are small, and hence, the porous layer notably increases the melting rate. When the melting front reaches the cold porous layer, strong non-linear behaviors of the melting front can be observed.

Originality/value

The phase change heat transfer of non-Newtonian fluid in a cylindrical enclosure partially filled with metal foams is addressed for the first time.
