Abstract

Purpose

This study aims to understand the multiaxial fretting fatigue, wear and fracture characteristics of 35CrMoA steel under the elliptical loading path.

Design/methodology/approach

By keeping the contact pressure and torsional shear cyclic stress amplitude unchanged; the axial cyclic stress amplitude varied from 650 MPa to 850 MPa. The fretting fatigue test was carried out on MTS809 testing machine, and the axial cyclic strain response and fatigue life of the material were analyzed. The fretting zone and fracture surface morphology were observed by scanning electron microscope. The composition of wear debris was detected by energy dispersive X-ray spectrometer.

Findings

In this study, with the increase of axial stress amplitude, 35CrMoA steel will be continuously softened, and the cyclic softening degree increases. The fretting fatigue life decreases unevenly. The fretting scars in the stick region are elongated in the axial direction. The area of fracture crack propagation zone decreases. In addition, the results indicate that wear debris in the slip region is spherical and has higher oxygen content.

Originality/value

There were few literatures about the multiaxial fretting fatigue behavior of 35CrMoA steel, and most scholars focused on the contact pressure. This paper reveals the effect of axial cyclic stress on fretting fatigue and wear of 35CrMoA steel under the elliptical loading path.

Abstract

Purpose

A new backward punch shape was designed and used in the hydroforming process of double-layer Y-shaped tubes to achieve uniform wall thickness. This study focuses on the implementation and effectiveness of this novel punch shape.

Design/methodology/approach

A numerical simulation and experimental validation of the hydroforming process of double-layer Y-shaped tubes under various backward punch, replenishment ratios (left and right feed ratios) and internal pressure loading paths was performed using finite elements. During the hydroforming process, an analysis was made on the distribution of stress, strain and wall thickness in both the inner and outer layers of the Y-shaped conduit.

Findings

The novel backward punch parallel to the main tube has been found to improve the distribution of wall thickness in Y-shaped tubes. By controlling the feeding ratio and modifying the loading path of the internal pressure, it is possible to obtain the optimal forming part of the double-layer Y-shaped tube. The comparison between the simulation and experimental results of the double-layer Y-shaped tube formed under the optimal path indicates that the error is within 5% and the distribution of wall thickness is consistent.

Originality/value

A novel backward punch technique is employed to control the hydroforming process in a Y-shaped tube. A study on hydroforming of double-layer Y-shaped tubes with asymmetric features and challenging forming conditions is being suggested.

Abstract

In recent years, a novel method for computing loadflow orientations and loadpaths, which is based on iterative solutions of non‐linear equations and finite element results, has emerged in the literature. In the present investigation, the prior formulation and approach has been enhanced by deriving explicit expressions for computing loadflow orientations. The new equations produce more accurate loadflow orientations and improve the fidelity of calculated loadpaths. In particular, for a typical loaded plate containing a hole, the density of loadflow lines is also shown to provide accurate values of stress concentration factor. Subsequently, loadflow visualisation for biaxially loaded plates containing non‐optimal and optimal holes is undertaken to identify key features of the stress distributions. It is found that regions of “recirculation” are apparent for non‐optimal hole shapes, whereas no recirculation zones are present for optimal shapes. In general, it is considered that loadflow visualisation is a simple but powerful tool for use by structural designers and analysts.

Abstract

Purpose

This paper aims to present the implementation of a finite element (FE) model used to establish crack and delamination development in a Glare reinforced aluminium plate under fatigue loading. This model predicts the behaviour of bonded GLARE straps used as crack retarders for life extension of aircraft structures. In particular, it takes into account the interaction that exists between the substrate crack and the delamination crack at the interface with the reinforcement.

Design/methodology/approach

In this work, a 3D FE model with three-layer continuum shell elements has been developed to calculate changes in substrate stress intensity and in fatigue crack growth (FCG) rate produced by bonded strap reinforcement. Both circular and elliptical strap delamination geometries were incorporated into the model. Calculated stress intensity factors (SIFs) were used together with measured FCG data for substrate material to predict FCG rates for the strapped condition.

Findings

The model predicted a decrease in the SIF and a retardation of FCG rates. The SIF was predicted to vary through the thickness of the substrate due to the phenomenon of secondary bending and also the bridging effect caused by the presence of the strap. The influence of delamination shape and size on substrate crack stress intensity and delamination strain energy release rate has been calculated.

Originality/value

This research aims at developing modelling techniques that could be used when studying larger reinforced structures found in aircraft.

Abstract

Purpose

The main aim of this study is to determine the fracture toughness and accordingly to predict the fracture initiation, crack propagation and mode of crack extension accurately in polypropylene subsea pipes subjected to internal pressure.

Design/methodology/approach

Tensile test was performed following the ISO 527–1 standard. An elastic-plastic constitutive model was developed based on the tensile test results, and it is implemented in the FEA model to describe the constitutive behaviour of the polypropylene material. Three-point bend tests with linear-elastic fracture mechanics (LEFM) approach were conducted following ISO-13586 standard, from which the average fracture toughness of the polypropylene pipe material in crack-opening mode was found as KIc = 3.3 MPa√m. A numerical model of the experiments is developed based on the extended finite element method (XFEM), which showed markedly good agreement with the experimental results.

Findings

The validated XFEM modelling approach is utilised to illustrate its capabilities in predicting fracture initiation and crack propagation in a polypropylene subsea pipe subjected to an internal pressure containing a semi-elliptical surface crack, which agrees well with existing analytical solutions. The XFEM model is capable of predicting the crack initiation and propagation in the polypropylene pipe up to the event of leakage.

Originality/value

The methodology proposed herein can be utilised to assess the structural integrity and resistance to fracture of subsea plastic pipes subjected to operational loads (e.g. internal pressure).

Abstract

Purpose

Since failure of laminated composites by delaminations is common, the purpose of this paper is to present a numerical procedure to check the stability of delaminations in fiber metal laminate (Glare), with different possible damage configurations, under uni-axial tension. Deformation behavior of the laminate is also examined. Influence of the type and the extent of damage, represented by varying sizes and number of delaminations, on delamination driving force and laminate deformation is found.

Design/methodology/approach

Delaminated Glare is modeled by finite element method. Interface cohesive elements are used to model the delaminations. Finite element results provide the deflection/deformation characteristics of the laminate. Driving forces of delaminations are estimated by J integrals that are numerically obtained over cyclic paths near delamination tips. Laminates with different types of delaminations are also fabricated and externally delaminated for measurement of their interlaminar fracture toughness. The delamination is considered to be stable if its driving force is less than corresponding interlaminar fracture toughness of the laminate.

Findings

Delaminations are found to be stable in laminates with lower number of delaminations and unstable in laminates with higher number of delaminations. Increase in size of delaminations increases the deformations but reduces the delamination driving force whereas increase in number of delaminations increases both deformations and driving forces. The trends change in case of laminates with symmetrical damage. Shape of delamination is also found to influence the deformations and driving forces. The finite element model is validated.

Research limitations/implications

There is scope for validating the numerical results reported in the paper by theoretical models.

Practical implications

Checking the stability of delaminations and their effect on deformation behavior of the laminate helps is assessment of safety and remaining life of the laminate. If failure is predicted, preemptive action is taken by using repair patch ups at identified critical locations in order to avoid failures in service conditions.

Originality/value

The paper offers the following benefits: use of cohesive zone method that is readily possible in finite element procedures and is relatively simple, fast and reasonably accurate is demonstrated; suitability of using J integrals over paths crossing non-homogeneous and property mismatched material layers is tested; and influence of the type and the extent of damage in the laminate on its deformation behavior and delamination driving forces is found. This type of work has not been reported so far.

Abstract

Purpose

Even though modern welding technology has improved, initial defects on weld notches cannot be avoided. Assuming the existence of crack-like flaws after the welding process, the stage of a fatigue crack nucleation becomes insignificant and the threshold for the initial crack propagation can be used as a criterion for very high cycle fatigue whereas crack growth analysis can be applied for the lifetime estimation at lower number of cycles. The purpose of this paper is to present a mechanism based approach for lifetime estimation of welded joints, subjected to a multiaxial non-proportional loading.

Design/methodology/approach

The proposed method, which is based on the welding process simulation, thermophysical material modeling and fracture mechanics, considers the most important aspects for fatigue of welds. Applying worst-case assumptions, fatigue limits derived by the weight function method can be then used for the fatigue assessment of complex welded structures.

Findings

An accurate mechanism based method for the fatigue life assessment of welded joints has been presented and validated.

Originality/value

Compared to the fatigue limits provided by design codes, the proposed method offers more accurate lifetime estimation, a better understanding of interactions between welding process and fatigue behavior. It gives more possibilities to optimize the welding process specifically for the considered material, weld type and loading in order to achieve the full cost and weight optimization potential for industrial applications.

Abstract

Purpose

The purpose of this paper is to investigate the numerical fluid-structure interaction (FSI) framework for the simulations of mechanical behavior of new vortex generators (VGs) in smooth wavy fin-and-elliptical tube (SWFET) heat exchanger using the ANSYS MFX Multi-field® solver.

Design/methodology/approach

A three-dimensional FSI approach is proposed in this paper to provide better understanding of the performance of the VG structures in SWFET heat exchangers associated with the alloy material properties and geometric factors. The Reynolds-averaged Navier-Stokes equations with shear stress transport turbulence model are applied for modeling of the turbulent flow in SWFET heat exchanger and the linear elastic Cauchy-Navier model is solved for the structural von Mises stress and elastic strain analysis in the VGs region.

Findings

Parametric studies conducted in the course of this research successfully identified illustrate that the maximum magnitude of von Mises stress and elastic strain occurs at the root of the VGs and depends on geometrical parameters and material types. These results reveal that the titanium alloy VGs shows a slightly higher strength and lower elastic strain compared to the aluminum alloy VGs.

Originality/value

This paper is one of the first in the literature that provides original information mechanical behavior of a SWFET heat exchanger model with new VGs in the field of FSI coupling technique.
