Abstract

Purpose

This paper aims to address the influence of diamond-like carbon (DLC) coatings on the frictional power loss of spur gears. It shows potentials for friction and bulk temperature reduction in industrial use. From a scientific point of view, the thermal insulation effect on fluid friction is addressed, which lowers viscosity in the gear contact due to increasing contact temperature.

Design/methodology/approach

Thermal insulation effect is analyzed in detail by means of the heat balance and micro thermal network of thermal elastohydrodynamic lubrication contacts. Preliminary results at a twin-disk test rig are summarized to categorize friction and bulk temperature reduction by DLC coatings. Based on experiments at a gear efficiency test rig, the frictional power losses and bulk temperatures of DLC-coated gears are investigated, whereby load, speed, oil temperature and coatings are varied.

Findings

Experimental investigations at the gear efficiency test rig showed friction and bulk temperature reduction for all operating conditions of DLC-coated gears compared to uncoated gears. This effect was most pronounced for high load and high speed. A reduction of the mean gear coefficient of friction on average 25% and maximum 55% was found. A maximum reduction of bulk temperature of 15% was observed.

Practical implications

DLC-coated gears show a high potential for reducing friction and improving load-carrying capacity. However, the industrial implementation is restrained by the limited durability of coatings on gear flanks. Therefore, a further and overall consideration of key durability factors such as substrate material, pretreatment, coating parameters and gear geometry is necessary.

Originality/value

Thermal insulation effect of DLC coatings was shown by theoretical analyses and experimental investigations at model test rigs. Although trial tests on gears were conducted in literature, this study proves the friction reduction by DLC-coated gears for the first time systematically in terms of various operating conditions and coatings.

Abstract

Purpose

This paper aims to address the coating and compound analysis of diamond-like carbon (DLC) on steel, to understand the frictional behavior in tribological gear systems presented in paper Part I. Here, the Ti and Zr modified DLC coating architectures are analyzed regarding their chemical, mechanical and thermophysical properties. The results represent a systematic analysis of the thermal insulating effect in tribological contact of DLC coated gears.

Design/methodology/approach

The approach was to evaluate the effect of the substitution of Zr through Ti at the reference coating ZrCg to TiCg and the effect on thermophysical properties. Furthermore, the influence of different carbon and hydrogen contents on the coating and compound properties was analyzed. Therefore, different discrete Ti or Zr containing DLC coatings were deposited on an industrial coating machine. Thereby the understanding of the microstructure and chemical composition of the reference coatings is increased.

Findings

Results prove comparable mechanical properties of metal modified DLC independent of differences in chemical compositions. Moreover, the compound adhesion between TiCg/16MnCr5E was improved compared to ZrCg/16MnCr5E. The effect of hydrogen content Ψ and carbon content xc on the thermophysical properties is limited by Ψ = 18 at.% and xc = 90 at.%.

Practical implications

The findings of the combined papers Part I and II show a high potential for industrial application of DLC on gears. Based on the results DLC coatings and gears can be tailored to each other.

Originality/value

Systematic analysis of DLC coatings were conducted to evaluate the effect of titanium, carbon and hydrogen on thermophysical properties.

Abstract

Purpose

This study aims to investigate the surface modification on 20CrMnTi gear steel individually treated by diamond-like carbon films and nitride coatings.

Design/methodology/approach

For this purpose, the mechanical properties of a-C:H, ta-C and AlCrSiN coatings are characterized by nano-indentation and scratch tests. The friction and wear behaviors of these three coatings are evaluated by ball-on-disc tribological experiments under dry contact conditions.

Findings

The results show that the a-C:H coating has the highest coating-substrate adhesion strength (495 mN) and the smoothest surface (Ra is about 0.045 µm) compared with the other two coatings. The AlCrSiN coating shows the highest mean coefficient of friction (COF), whereas the ta-C coating exhibits the lowest one (steady at about 0.16). The carbon-based coatings possess excellent self-lubricating properties compared with nitride ceramic ones, which effectively reduce the COF by about 64%. The major failure mode of carbon-based coatings in dry contact is slight abrasive wear. The damage of AlCrSiN coating is mainly adhesive wear and abrasive wear.

Originality/value

It is suggested that the carbon-based film can effectively improve the friction-reducing and wear resistance performance of the gear steel surface, which has a promising application prospect in the mechanical transmission field.

Abstract

Purpose

Coatings are widely used in gears to keep interface from wearing excessively. The purpose of this paper is to study the effect of coating properties and working conditions on the pressure, the shear traction, stresses as well as the fatigue life of spur gear.

Design/methodology/approach

A numerical contact fatigue life model of a coated spur gear pair under elastohydrodynamic lubrication (EHL) is developed based on the characteristics of gear geometry and kinematics, lubrication conditions and material properties. Frequency response functions and the discrete convolute and fast Fourier transform (DC-FFT) algorithm are applied to obtain elastic deformation and stress. Mutil-axial fatigue criteria are used to evaluate the contact fatigue life based upon the predicted time-varying stress fields of coated bodies.

Findings

The maximum Mises stress decreases while the fatigue life increases as the coating modulus decreases. A thinner coating leads to a longer life and a smaller maximum Mises stress for hard coatings. The load has more significant effect on the contact fatigue life of soft coatings.

Originality/value

The developed model can be used to evaluate the contact fatigue life of coated gear under EHL and help designers analyze the effect of coating elastic modulus and thickness on the contact pressure, film thickness and stress.

Abstract

Purpose

The aim of this work is the study the tribological behaviour and tribocorrosion resistance of newly developed multilayer PVD coatings Cr/CrN and CrN/ZrCN applied on nitrided F1272 steel for gear applications.

Design/methodology/approach

Tribological characterization has been completed by several tribological tests performed under ball‐on‐disc configuration, extreme pressure tests to determine the maximum load before the films failure and rolling‐sliding tests under line‐contact conditions (35‐40 per cent of sliding). The response of the different coatings to sodium chloride aggressive environment has been simulated by accelerated tribocorrosion tests, combining simultaneously chemical and mechanical factors. The synergistic effect of wear on corrosion behaviour and vice versa, has been studied in order to compare the protective properties of the different PVD coatings developed.

Findings

Cr/CrN PVD coating improves wear in almost a 90 per cent compared to the nitrided substrate, presenting a similar behaviour to this one under extreme pressure conditions. CrN/ZrCN coating also improved substrate wear and especially good behaviour for this coating was observed under extreme pressure conditions. Cr/CrN coating strongly decreases micropitting and scuffing effect when it is tested under rolling‐sliding configuration. Under micro‐pitting conditions, coating protects the substrate and reduces the fatigue of uncoated discs. When adhesive wear (scuffing) is studied also Cr/CrN improves notable the nitrided steel performance. Under simultaneously corrosion‐wear conditions, Cr/CrN coating registered the lowest material loss because in this case only corrosion effect contributed to the coated surface degradation being the mechanical contribution inappreciable.

Originality/value

New multilayer coatings with improved wear performance and tribocorrosion resistance have been developed and comprehensively characterized. These coatings can be used in advanced gears for corrosive environmental conditions as well as with biodegradable lubricants.

Abstract

Purpose

The purpose of this study is to investigate the effects of zinc dialkyl dithiophophates (ZDDP) and ash-less triphenyl phosphorothionate (TPPT) on hydrogen-free diamond-like carbon (DLC) coatings. For many years, ZDDP have traditionally been used in engine oils as antiwear (AW) and extreme pressure (EP) additives. However, additives containing sulfated ash, phosphorus and sulfur (SAPS) have a detrimental effect on the exhaust after-treatment device found on modern vehicles. Besides the automotive industry, DLC is also used in hydraulic applications where zinc-free and ash-less hydraulic fluids have gradually gained popularity in recent years.

Design/methodology/approach

The tribological tests were performed using a disk-on-cylinder tribometer, where the stationary hydrogen-free DLC-coated steel disk formed a line contact with an uncoated rotating steel shaft under lubricated conditions.

Findings

It was found that TPPT and ZDDP separately at a concentration of 1.0 wt% increased the amount of friction of the base oil by approximately four times. TPPT appeared more effective than ZDDP in minimizing wear on the DLC-coated surface. Also, primary ZDDP seemed to have a more detrimental effect on the DLC-coated surface compared to a mixture of primary and secondary ZDDP. With regard to surface roughness of the hydrogen-free DLC-coated surface, the values corresponding to a lubricant containing TPPT were lower than those obtained for a lubricant with ZDDP and a lubricant without any additive.

Originality/value

This is the first report on the effects of ZDDP and ash-less TPPT on the tribology of hydrogen-free DLC coatings.

Abstract

Purpose

Environmental protection regulations are becoming increasingly strict. Using water instead of a hydraulic mineral or biodegradable oil in power‐control hydraulic systems is a very positive step towards complying with these regulations. Since water hydraulics has many specifics, primarily related to lower viscosity and lubricity of water compared to oil, which greatly affects the leakage, and even more the friction and wear in these systems, a dedicated test rig is required for performing research with the real‐scale components. The purpose of this paper is to present some preliminary representative results on dynamic responses of the two hydraulic circuits with and without a mass load.

Design/methodology/approach

The paper presents the newly developed dedicated test rig and its dynamic characteristics when used with water and oil as hydraulic fluid. Hydraulic pressures and motions of spool and piston in the two different fluids were of special interest.

Findings

The results clearly show their dependence on friction properties of selected materials in different hydraulic fluids. While the oil valve worked perfectly, water valve has some irregularity, linked with the small gap, the shape irregularity, the surface roughness and the poorer lubrication conditions in the water hydraulics compared to the oil system.

Originality/value

The observed irregularity of the movement of the spool in the water hydraulic valve has almost no influence on the movement of the piston rod of the water cylinder, which is a very promising result for future research on water hydraulics.

Abstract

Purpose

The purpose of this paper is to determine parameters for an efficient running-in of gears and an improved method for the prediction of the tooth flank load carrying capacity.

Design/methodology/approach

In this contribution, a model for the calculation of the pitting life of involute spur gears is introduced, which is based on an extension of the life model according to Ioannides and Harris for rough surfaces. To achieve the most realistic thermal elastohydrodynamic lubrication simulation and stress calculation possible, measured real surfaces and elastic-plastic material properties of the area close to the surface are used. Special attention is paid to the compatibility of the fatigue life calculation for heterogeneous rough surfaces and their consistent consideration in the lifespan calculation.

Findings

A non-destructive running-in for twin-disc pairings can be performed using suitable operating parameters, which subsequently can be transferred to tooth flank tests. Using the extended life model according to Ioannides and Harris, an enhanced prediction of the tooth flank load carrying capacity is possible.

Originality/value

The developed extended life model includes a new numerical approach for calculating the tooth flank load carrying capacity. It has the potential to reliably support and hence to accelerate the design process of gears.

Abstract

Purpose

The purpose of this paper is to investigate the thermal elastohydrodynamic lubrication (TEHL) flash temperature of the helical gear pairs considering profile modification.

Design/methodology/approach

A flash temperature model of the helical gear pair considering the profile modification is proposed based on the TEHL and meshing theories. In doing so, the slicing, fast Fourier transform and chase-after methods are applied to accurately and rapidly obtain the flash temperature of the gear pair. Then, the effects of the modification, input torque and rotation speed on the flash temperature are studied.

Findings

With the increment of the tip relief amount, the flash temperature of the helical gear pair with the axial modification decreases first and then increases, and the meshing position of the maximum flash temperature moves toward the pitch point. Moreover, reducing the input torque or increasing the rotation speed can efficiently reduce the TEHL flash temperature.

Originality/value

This work is a valuable reference for the profile design and optimization of the helical gears to avoid the excessive flash temperature.

Abstract

Purpose

Internal gearings are commonly used in transmissions due to their advantages like high-power density. To ensure high efficiency, load-carrying capacity and good noise behavior, a profound knowledge of the local gear mesh is essential. The tooth contact of internal gears relates to a convex and concave surface that form a conformal contact. This is in contrast to external gears, where two convex surfaces form a contraformal contact. This paper aims at a better understanding of conformal contacts under elastohydrodynamic lubrication (EHL) to improve the design of internal gearings.

Design/methodology/approach

An existing numerical EHL model is used for studying the characteristic properties of a hard conformal EHL line contact. A hard contraformal EHL line contact is studied as reference. Non-Newtonian fluid behavior and thermal effects are considered. By taking into account the local contact conformity and kinematics, the effects and relevance of the curvature of the lubricant gap and micro-slip are analyzed. In a parameter study, scale effects of the contact radii on film thickness, temperature rise and friction are examined.

Findings

The curvature of the lubricant gap and effects of micro-slip are small in hard conformal EHL line contacts. For high micro-slip, it can be neglected. Hence, the modeling of conformal contacts using an equivalent geometry of the contact problem is reasonable. The parameter study shows beneficial tribological aspects of the conformal contact compared to the contraformal contact. Higher film thickness and lower fluid coefficient of friction are observed for conformal contacts, which can be attributed to lower pressures for the case of the same external normal force, or to a higher contact temperature rise for the case of equivalent contact pressure.

Originality/value

Despite its widespread existence, the local geometry and kinematics in hard conformal EHL line contacts like in internal gearings have been rarely studied. The findings help for a better understanding of local contact characteristics and its relevance. The quantified scale effects help to improve the efficiency and load-carrying capacity of machine elements with hard conformal EHL contacts, like internal gearings.
