Abstract

Purpose

In this paper, continuous glass tow preg-reinforced acrylonitrile butadiene styrene (ABS) composites were fabricated by using a 3D printing method, and the purpose of this study is the investigation of the fiber preimpregnation effect on the mechanical behavior of these composites. In addition, a simple theoretical approach (mixture law), which considers the elastic behavior of reinforced composites and a numerical simulation method based on finite element method (FEM), was used to predict the tensile stress–strain behavior of ABS/glass tow preg composites in the elastic region.

Design/methodology/approach

Different groups of preimpregnated glass tows with various ABS amounts (named 2%, 10%, 20% and 30%) were prepared by the solution impregnation method. Then, preimpregnated glass tows (prepregs or tow-pregs) were fed into the printer head along with the polymeric ABS filament to print the composites. The tensile, flexural and short beam tests were conducted to evaluate the mechanical properties of the printed composites.

Findings

The first result of using tow-pregs instead of dry tows in continuous fiber 3D printing is much easier printing, printability improvement and the possibility of printing layers with low thickness, which can further increase the mechanical properties. The mechanical test results showed all of the glass prepregs improve strength and modulus in the tensile, three-point bending and short beam tests compared with neat ABS specimens, but statistical analysis showed that ABS weight percentage in the prepregs had no significant effect on the mechanical strength of composites except for the tensile modulus. Samples containing 2%-prepreg (minimum ABS amount in the tow-pregs) showed a significant improvement in tensile modulus. In the simulation section, good agreement is obtained between the model predictions and experimental tensile results. The results show that an acceptable deviation (14%) exists between the experimental and predicted value of elastic modulus by the numerical model.

Originality/value

To the best of the authors’ knowledge, this is the first study showing the effects of ABS weight percentage in prepregs on the mechanical properties of 3D printed continuous fiber-reinforced composites and predicting the mechanical behavior of 3D printed composites by numerical simulation method.

Abstract

Purpose

Fused filament fabrication of continuous-fiber-reinforced polymers is a promising technique to achieve customized high-performance composites. However, the off-axis tensile strength (TS) and Mode I fracture toughness of fused filament fabricated (FFFed) continuous-glass-fiber-reinforced (CGFR) nylon are unknown. The purpose of this paper is to investigate the mechanical and fracture behavior of FFFed CGFR nylon with various fiber content and off-axis fiber alignment.

Design/methodology/approach

Tensile tests were performed on FFFed CGFR-nylon with 9.5, 18.9 and 28.4 fiber vol. %. TS was tested with fiber orientations between 0 and 90 at 15 intervals. Double cantilever beam tests were performed to reveal the Mode I fracture toughness of FFFed composites.

Findings

TS increased with increasing fiber vol. % from 122 MPa at 9.5 vol. % to 291 MPa at 28 vol. %. FFFed nylon with a triangular infill resulted in 37 vol. % porosity and a TS of 12 MPa. Composite samples had 11–12 vol. % porosity. TS decreased by 78% from 291 MPa to 64 MPa for a change in fiber angle θ from 0 (parallel to the tensile stress) to 15. TS was between 27 and 17 MPa for 300 < θ < 900. Mode I fracture toughness of all the composites were lower than ∼332 J/m2.

Practical implications

Practical applications of FFFed continuous-fiber-reinforced (CFR) nylon should be limited to designs where tensile stresses align within 15 of the fiber orientation. Interlayer fracture toughness of FFFed CFR composites should be confirmed for product designs that operate under Mode I loading.

Originality/value

To the best of the authors’ knowledge, this is the first study showing the effects of fiber orientation on the mechanical behavior and effects of the fiber content on the Mode I fracture toughness of FFFed CGFR nylon.

Abstract

Purpose

Continuous fiber reinforced thermoplastic composites (CFRTPCs) with great mechanical properties and green recyclability have been widely used in aerospace, transportation, sports and leisure products, etc. However, the conventional molding technologies of CFRTPCs, with high cost and low efficiency, limit the property design and broad application of composite materials. The purpose of this paper is to study the effect of the 3D printing process on the integrated rapid manufacturing of CFRTPCs.

Design/methodology/approach

Tensile and flexural simulations and tests were performed on CFRTPCs. The effect of key process parameters on mechanical properties and molding qualities was evaluated individually and mutually to optimize the printing process. The micro morphologies of tensile and flexural breakages of the printed CFRTPCs were observed and analyzed to study the failure mechanism.

Findings

The results proved that the suitable process parameters for great printing qualities and mechanical properties included the glass hot bed with the microporous and solid glue coatings at 60°C and the nozzle temperature at 295°C. The best parameters of the nozzle temperature, layer thickness, feed rate and printing speed for the best elastic modulus and tensile strength were 285°C, 0.5 mm, 6.5r/min and 500 mm/min, respectively, whereas those for the smallest sectional porosity were 305°C, 0.6 mm, 5.5r/min and 550 mm/min, respectively.

Originality/value

This work promises a significant contribution to the improvement of the printing quality and mechanical properties of 3D printed CFRTPCs parts by the optimization of 3D printing processes.

Abstract

Purpose

The industrial application of continuous glass fabric-reinforced polymer composites (GFRPCs) is growing; however, the manufacturing boundedness of complex structures and the high cost of molds restrict their use. This research proposes a three-dimensional (3 D) printing process for GFRPCs that allows low-cost and rapid fabrication of complex composite parts.

Design/methodology/approach

The composite is manufactured using a digital light processing (DLP) based Vat-photopolymerization (VPP) process. For the composites, suitable resin material and glass fabrics are chosen based on their strength, stiffness, and printability. Jacob's working curve characterizes the curing parameters for adequate adhesion between the matrix and fabrics. The tensile and flexural properties were examined using UTM. The fabric distribution and compactness of the cured resin were analyzed in scanning electron microscopy.

Findings

The result showed that the object could print at a glass fabric content of 40 volume%. In DLP-based VPP printing technology, the adequate exposure time was found to be 30 seconds for making a GFRPC. The tensile strength and Young's modulus values were increased by 5.54 and 8.81 times, respectively than non-reinforced cured specimens. The flexural strength and modulus were also effectively increased to 2.8 and 3 times more than the neat specimens. In addition, the process is found to help fabricate the functional component.

Originality/value

The experimental procedure to fabricate GFRPC specimens through DLP-based AM is a spectacular experimental approach.

Abstract

Purpose

The limited strength of polylactic acid (PLA) hinders its extensive engineering applications. This paper aims to enhance its strength and realize diverse applications.

Design/methodology/approach

Here, the continuous fiber reinforced PLA composites are fabricated by a customized fused filament fabrication three-dimensional printer. Uniaxial tensile and three-point flexural tests have been conducted to analyze the reinforcement effect of the proposed composites. To unveil the adhering mechanism of optic fiber (OF) and PLA, post failure analysis including the micro imaging and morphology have been performed. The underlying mechanism is that the axial tensile strength of the OF and the interfacial adhesion between PLA and OF compete to enhance the mechanical properties of the composite.

Findings

It is found that 10%–20% enhancement of strength, ductility and toughness due to the incorporation of the continuous OF.

Originality/value

The continuous OFs are put into PLA first time to improve the strength. The fabrication method and process reported here are potentially applied in such engineering applications as aerospace, defense, auto, medicine, etc.

Abstract

Purpose

The fiber reinforced polymer composites are becoming more critical because of their exceptional mechanical properties and lightweight structures. Fused filament fabrication (FFF) is a three-dimensional (3D) printing technique that can manufacture composite structures. However, the effect of impact performance on the structural integrity of FFF made composites compared to the pre-preg composites is a primary concern for the practical usage of 3D printed parts. Therefore, this paper aims to investigate the effect of different processing parameters on the impact performance of 3D printed composites.

Design/methodology/approach

This paper investigates the impact of build orientation, fiber stacking sequence and fiber angle on the impact properties. Two build orientations, three fiber stacking sequences and two different fiber angles have been selected for this study. Charpy impact testing is carried out to investigate the impact energy absorption of the parts. Onyx as a matrix material and two different types of fibers, that is, fiberglass and high strength high temperature (HSHT) fiberglass as reinforcements, are used for the fabrication.

Findings

Results indicate that build orientation and fiber angle largely affect the impact performance of composite parts. The composite part built with XYZ orientation, 0º/90º fiber angle and B type fiber stacking sequence resulted into maximum impact energy. However, comparing both types of fiber reinforcement, HSHT fiberglass resulted in higher impact energy than regular fiberglass.

Originality/value

This study evaluates the damage modes during the impact testing of the 3D printed composite parts. The impact energy absorbed by the composite samples during the impact testing is measured to compare the effect of different processing conditions. The investigation of different types of fiberglass reinforced with Onyx material is very limited for the FFF-based process. The results also provide a database to select the different parameters to obtain the required impact properties.

Abstract

Purpose

The purpose of this paper is to understand the influence of reinforced fiber length over material‐plastic energy of deformation, clogging, crystallinity, and correlates with the friction and wear behavior of polypropylene (PP) composites under multi‐pass abrasive condition. Also to identify wear mechanisms of glass fiber reinforced PP materials under various abrasive grit sizes and normal loads.

Design/methodology/approach

Multi‐pass abrasive wear tests were performed for unreinforced, short, and long glass fiber reinforced PP (LFPP) on a pin on disc machine under three different normal loads and two different abrasive grit sizes for a constant sliding velocity. Measured wear volume was correlated with the plastic energy of deformation by carrying out a constant load indentation test using servo hydraulic fatigue test system. Clogging behavior of test materials was examined with the aid of online wear measurement and wear morphology. Test materials crystallinity was estimated with the aid of X‐ray diffraction investigation and correlated with abrasive wear performance.

Findings

Fiber reinforcement in a PP material is found to improve the plastic deformation energy and crystallinity which results in improved abrasive resistance of the material. Increase in reinforced fiber length is found to improve the material cohesive energy and hence the wear resistance. Reinforcement is found to alter the material clogging behavior under multi‐pass condition. Fiber reinforcement is found to reduce the material coefficient of friction, and increase in reinforced fiber length further reduces the frictional coefficient.

Research limitations/implications

Friction wear tests using pin on disc equipment is carried out in the present investigation. However, in practice, part geometry may not be always equivalent to simple pin on disc configuration.

Practical implications

The paper's investigation results could help to improve the utilization of LFPP material in many structural applications.

Originality/value

Influence of reinforced fiber length over multi‐pass abrasive wear performance of thermoplastic material, and online wear measurement to substantiate clogging behavior is unique in the present multi‐pass abrasive investigation.

Abstract

Purpose

Continuous fiber reinforced thermoplastic composites (CFRTPCs) are becoming more significant in industrial applications but are limited by the high cost of molds, the manufacturing boundedness of complex constructions and the inability of special fiber alignment. The purpose of this paper is to put forward a novel three-dimensional (3D) printing process for CFRTPCs to realize the low-cost rapid fabrication of complicated composite components.

Design/methodology/approach

For this purpose, the mechanism of the proposed process, which consists of the thermoplastic polymer melting, the continuous fiber hot-dipping and the impregnated composites extruding, was investigated. A 3D printing equipment for CFRTPCs with a novel composite extrusion head was developed, and some composite samples have been fabricated for several mechanical tests. Moreover, the interface performance was clarified with scanning electron microscopy images.

Findings

The results showed that the flexural strength and the tensile strength of these 10 Wt.% continuous carbon fiber (CCF)/acrylonitrile-butadiene-styrene (ABS) specimens were improved to 127 and 147 MPa, respectively, far greater than the one of ABS parts and close to the one of CCF/ABS (injection molding) with the same fiber content. Moreover, these test results also exposed the very low interlaminar shear strength (only 2.81 MPa) and the inferior interface performance. These results were explained by the weak meso/micro/nano scale interfaces in the 3D printed composite parts.

Originality/value

The 3D printing process for CFRTPCs with its controlled capabilities for the orientation and distribution of fiber has great potential for manufacturing of load-bearing composite parts in the industrial circle.

Purpose

The growing environmental awareness all through the world has motivated a standard change toward planning and designing better materials having good performance, which are very much suited to the environmental factors. The purpose of this study is to investigate the impact on mechanical, thermal and water absorption properties of sawdust-based composites reinforced by epoxy, and the amount of sawdust in each form.

Design/methodology/approach

Manufacturing of the sawdust reinforced epoxy composites is the main area of the research for promoting the green composite by having good mechanical properties, biodegradability or many applications. Throughout this research work, the authors emphasize the importance of explaining the methodology for the evaluation of the mechanical and water absorption properties of the sawdust reinforced epoxy composites used by researchers.

Findings

In this paper, a comprehensive review of the mechanical properties of sawdust reinforced epoxy composite is presented. This study is reported about the use of different Wt.% of sawdust composites prepared by different processes and their mechanical, thermal and water absorption properties. It is studied that after optimum filler percentage, mechanical, thermal properties gradually decrease, but water absorption property increases with Wt.% of sawdust. The changes in the microstructure are studied by using scanning electron microscopy.

Originality/value

The novelty of this study lies in its use of a systematic approach that offers a perspective on choosing suitable processing parameters for the fabrication of composite materials for persons from both industry and academia. A study of sawdust reinforced epoxy composites guides new researchers in the fabrication and characterization of the materials.

Abstract

Purpose

The purpose of this paper is to originate a statistical model for delamination factor, surface roughness, machining force and also to determine and compare the effects of machining parameters (spindle speed, fiber orientation angle, helix angle and feed rate) on the output responses during end-milling of glass fiber reinforced polymers (GFRP) by using desirability functional analysis (DFA) and grey relational analysis (GRA).

Design/methodology/approach

Based on Taguchi’s L27 orthogonal array, milling experiments were carried on GFRP composite plates employing solid carbide end mills with different helix angles. The machining parameters were optimized by an approach based on DFA and GRA, which were useful tools for optimizing multi-response considerations, namely, machining force, surface roughness and delamination factor. A composite desirability index was obtained for multi-responses using individual desirability values from DFA. Based on this index and grey relational grade the optimum levels of parameters were identified and significant contribution of parameters was ascertained by analysis of variance.

Findings

Fiber orientation angle (66.75 percent) was the significant parameter preceded by feed rate (15.05 percent), helix angle (7.76 percent) and spindle speed (0.30 percent) for GFRP composite plates.

Originality/value

Multi-objective optimization in end-milling of GFRP composites using DFA and GRA has not been performed yet.
